  • This is the second and final part of a series of videos looking at a KTM690 Duke with terrible running problems. KTM gave the owner a quote of £1000 to fix the issue, in reality it needed a part that cost £3.30!

      or a simple fuel filter to not crack , true though great diag of a know problem , Turkish quality fuel filters crack at low hrs too.

    Just found you on CZcams, as a self taught mechanic over 50 years, rounding nuts and breaking things till I learnt not to, this is great watching/learning. I like your explanations, and even if it is beyond my brain at first, I eventually am beginning to grasp the concepts. As for diagnostics it is opening up a whole new chapter in my abilities etc. As many of us do on here we continue to use the wrong tool and refuse to get the best one from the tool box, because...... because...... we just do!

    I am so glad that I grew up when bikes just had a carb and points ignition. No wonder dealers make a fortune out of people when a fault occurs. The average rider these days would not have a clue! That also includes me.

    One reason I wont own a ktm or RE or BMW I only trust Japanese bikes and after 44 of them never had a serious failure. Respect to u. Love the channel

    Your fighting with those 10mm bolts with a crappy little spanner had me in stitches .... yes, you (and 99% of us) should have used wandered off and got a socket, but we don't, and for THAT solidarity with your audience, I salute you Sir. On that basis alone I subbed, keep on keeping on!

    Superb diagnostic video, I have in the past ,first compression test, second fuel pressure test,even sometimes a leak down test, these easy tests sometimes finds faults without even opening up my electrical diagnostic kit bag.

    Split filters happen often on the old (80’s) k75 / 100 BMW’s with KJetronic injection, from new it got to the stage where we just changed them on pre delivery and had the apprentice test them during slack times, 50% failure rate was not uncommon.
    The basics are the best point to start with, then the diagnosis kit, odds are it’s something simple most of the time.

      As with the KTM the fuel leakage from the split filter was internal in the tank.
      The only indication was low fuel pressure and loss of performance.
      The BMW KJetronic had a few interesting tricks. The fuel pressure regulator was on the injector rail and modulated by manifold pressure, with some skull duggery you could up the fuel pressure in the rail and get a richer mixture and more performance.
      The cold start enrichment (about 10% extra fuel) was controlled by a coolant temp sensor separate from the ECU temp sensor, the cold start enrichment modified the map as a part of the closed loop cycle until the coolant temp sensors cut the enrichment and open cycled the map.
      BUT
      If you were fully warmed up with the engine running and pressed the starter button the ECU denied the starter solenoid power but layed the cold start enrichment over the map so you got a rich power mixture out of it.
      Bosch did some sneaky things and told very few people.

      @@pebrede ok, didn’t notice it being the internal type. Seems a lot better than the near catastrophe I had on a 2009 BMW RT, the fittings were plastic and I had fuel dripping down on my header pipe.

      I’ll stick with points, push rods, and kick starting for the moment .

    You did a great job explaining.
    I reflashed my own bike, a Mash TT40.
    Bought an Aliexpress CB400SS exhaust and welded a bung in it.
    Ran sh*tty. Wouldn't pull above 3000rpm.
    Together with hud ecu flash and selfmade obd2 cable and tactrix open port plug and months of research i was prepaired for this.
    So i programmed an open loop system because the narrowband O2 sensor wil otherwise keep it too lean.
    Runs better now than original.

    Found your vids mate, great use of logic and experience. Nice to see you using Texa's full features to aid diagnosis. I'm using Texa every day on HGV's doing same on them. Had similar fault on an MV F41000 with rotten internal tank hoses. Top man, keep up the great vids.

    One more quick note: And this is why you don't want an EFI Bike kids. None of this happens with a good old carburetor. You don't need any fancy scan tool to fix your own bike.
    Excellent review of how to properly take your time and find the real problem when working on an EFI bike though. Well done sir.

    Wow, these modern bikes are so much more complex then the bikes I owned, maintained and rebuilt - mainly 70's and 80's stuff.but with a few 90's and 00's bikes. Very interesting videos though, shows a different set of skills needed for the modern bikes!

    Ha! I had a 2002 Bmw that wouldn't run due to low fuel pressure - the in-tank filter had become blocked, and been blown off the fuel line , so no pressure at all. I believe we replaced the filter with a car version (no bm dealers in that town) and good to go.

    Thanks for sharing, that was time well spent watching. KTM most likely have installed a new throttle body and then realised they were other issues. Maybe not, depends on their local shop culture. But you saved Him at least five hundred quid. (OMG, Yes, it made sense 🙃) Cheers from Downunder.

    f----ecu is using adaptive strategy---- so long term fuel trim changes are adjusted on drive cycles, incrementally (cold to hot; usually below 20c to above 80c) short term are immediate on closed feedback loop... and adjustments not retained in memory--- usually takes 3 drive cycles for long term to adapt to new values ---- baffling---- takes me about a week to explain that verbally---lol---- good vids!!!

    There are company's out there that make billett, cleanable filters to replace those shitty plastic ones. Also that's a very common issue with ktms. Also the regulators fail a lot too. Master Orange Level KTM mechanic since 2005. If done 100's if these. Also yes always do the 15 minutes of idle relearn after a ecu reset. It can actually correct a lot of running issues.

    There’s a handful of things it could of been. Any vacuum leak in the intake tract from the TB on, so manifold, evap or other hoses etc. Also any exhaust leak ahead of the oxygen/AF ratio sensor can cause a problem. If exhaust can leak out, oxygen can get in.

    Nice job. Years ago I had a fuel pump that split like that. Just shows that it pay's to check all the basics first, and if you can't duplicate the problem DO NOT start throwing parts at it.
    My bandit 1200s right at the end of riding season here in Canada It started acting like fuel starvation intermittently. Checked petcock checked floats, seat needles jets. Just as I was about to install and try again, Why I don't know but I decided to check the TPS for OHMs and it failed open circuit on the 2 outer pins. I have owned this bike since new in 2001 and she has been dead reliable. So after 280k kms I can't bitch about it , basic Maintenace, adjust valves, oil changes forks included and that has been it. I don't think I will ever replace it with a EFI bike. I work on cars for a day job and see all the problems they have why the hell would I want that on my bike?

    Quite a common thing to happen in the dirt bike world is KTM fuel filters (MAHLE) splitting. Best dual sports bikes (Check out his CZcams channel) did a massive article on it and he made his own aluminum version with replaceable elements. I bought one for my 300 tpi exc.

      Ironically had a Mahle fuel filter split on a VW bus recently. Not saying there is a problem with them across the board, just that maybe when it comes to fuel injection they probably hold up less well than say fitted to a carbureted engine?

    here in the colonies, the plastic male quick connector are notorious for cracking with age, I've been swapping them to steel to stop the problem, also have replaced many short turn fuel hoses between fuel pump and fuel filter inside the tank on BMW's, quite common as age creeps in causing the same misdiagnosed issue you solved here

    I had a similar issue on my 2016 ktm 690 smc r. The filter was cracked causing low fuel pressure/cutting out. I’m not sure how long it had been having low fuel pressure issues for and had been caning it on a trackday around a week or so before it started cutting out. Once I put a new fuel filter in it it was smoking badly and burning oil, low and behold the lean mixture had caused my ring lands to crack and oil control ring was completely obliterated. Top end rebuild after that and she’s been sound for the past 3k miles but now started cutting out when on longer decel. Unfortunately I have a different throttle body to the one you repaired on the previous 690 video, anyone have any advice ? Ktm want £600 plus vat for new throttle body assembly 😢😢😢

    Is there any way I can convince you to do a wee house call to....... Maui? Our one mobile mechanic says he's booked for over a month and he's not half as knowledgeable as you are. It's a 2004 Honda SP-2 with fueling issues (in case you're considering it). Mahalo.
