HOW TO INSTALL A FRONT MOUNT INTERCOOLER *DIY EASY* GOLF MK4 GTI 1.8T

  • Hi everyone, hope you keeping well.
    So whilst I've been busy repairing my golf I decided to make a full DIY video on my intercooler and pipework setup. This is a simple and very effective diy guide to installing a front mounted intercooler with simple tools and has been trailed and tested for over 4 years on my hybrid turbo golf gti and works a treat.
    Here is a list below of all my bits and pieces I used for this setup, the only bits that will need to be modified or custom made is the charge pipe and boost map sensor pipe.
    Intercooler - Toyosports - 600 x 300 x 76
    Creations Motorsport intake to intercooler silicone pipe 63mm
    stainless steel custom charge pipe 63mm
    aluminium pipe 90deg elbow 63mm x 2 (1of these is for boost map sensor)
    aluminium pipe 45deg elbow 63mm x 1
    aluminium straight pipe 100mm x 2
    silicone 90deg elbow 63mm x 1
    silicone 45deg elbow 63mm x 1
    silicone 90 deg elbow reducers from 76mm to 63mm x 2 (intercooler)
    silicone straight reducer from 63mm to 51mm (turbo)
    Note: (use swagged ended pipes to eliminate boost leak issues)
    Genuine stainless Jubilee clamps to ensure tight grip.
    2 x 70mm to 90mm clamps
    15 x 60mm to 80mm clamps
    Thats pretty much everything, enjoy the video.

      Ah good stuff mate, it’s hard to say because I originally did this build with a turbo upgrade and lots of mods. But I can confidently say I don’t have much lag and it’s been nothing but perfect, no issues at all. Thanks for watching

    You obviously have a very mechanical mind, a great trait to have, but you attack this stuff with such confidence I have to wonder if you have had professional training as well. Good vid and can't wait to see the beast back on the road,.

      John Merklin - Hi mate thanks for kind words, Most of my experience is self taught and the main thing that’s helped me is from my childhood years where my late dad had a body shop in Zimbabwe and that was just like a toy factory to me lol. I used to spend a lot of my school holidays messing with tools and helping out. It’s a pity I wasn’t making you tube videos from my first car as I would have such good content from those years. The beast will be back soon😉

    Might be a stupid question but I just recently bought a mk4 GTi 8v 2L (the one without the turbo I know) would I be able to put a intercooler in this or is it just to help with making the lag in the turbo less?

    Hi mate, for the custom charge pipe do you have to get a new one custom made from scratch or did you use the one already in the car just modified a bit? It looks new I guess there’s a reason you wouldn’t be using the old one?

      Hi Mate, I had one Custom made from stainless steel then wrapped it in gold heat foil. What I did was buy the pipe and all the fittings eg for n75, diverter valve and then took it to a local exhaust place to weld them onto where I marked. hope this helps.

    Same engine as my A3 1.8T 150cv but automatic 01m, you engine is awesome with all these mods, big intercooler huh?all change all hoses and try to elaborate a project to put a radiator to cool the transmission oil down

      Yes mate great 1.8T engine, thanks.. Yeah big intercooler, hybrid turbo, bigger injectors, bigger fuel pump and reg etc.. It runs well with the current setup @ a very very reliable 293bhp with no issues for years now.

    I have a 31inX12inX3in intercooler with 3in pipe inlets I got 3in piping all around to run snd was going to get a reduced to the throttle body and charge pipe should I get reducers to 2.5in piping like you did or keep the 3in all the way around

      Hi mate, to be honest I went for 2.5" all the way round because of my power goals, if you going to be running big power like 500 plus I would go 3". Anything under that type of power will be okay with 2.5" because it also make life easier working with smaller pipes if space is an issue.

    You say not to use tube and fin?
    Why is that ?

      Thanks mate, Yes according to both research and rtech, bar and plate is a better way to go especially on a daily driver due to the fact that they don’t heat soak as fast as a tube and fin type intercooler plus they much more robust if they are fully exposed in the front like my golf is.

    Nice work buddy, I'm in the middle of putting a cart together and was wondering what your custom charge pipe angle started at, 90 or 45 degree? I can how it has been fabricated but angle looks deceiving

      Thanks buddy, great stuff. My charge pipe is 90 degree but stainless rather than aluminium as it was the only thing my local welder could make up.

    Mate do you know if the airtec intercooler will fit with the standard golf mk4 bumper or do I have to get the r32 bumper?

      zabekhurram - Sorry bro I wouldn’t know, if the size is similar to mine then you defo need R32 bumper but if it’s thinner and shorter you may get away with it.

      My car has headlamp washers so any idea where I could get a bumper from?

      zabekhurram - Okay then you will need to go down R32 number route. Not sure if they make one that accommodates the washers I’ve had a look and can’t see anything.

    you need to upgrade to a set of seat leon cupra r brembos and the matching rears so you can stop quicker next time :) its a good upgrade to the standard golf brakes

      mathjuk - Yeah I would love to but the prices of them these days are eye watering lol. The rears don’t need doing tho as they are already the 256mm upgrade off a TT.

      @@Mk4heavenHD the brembos have come down in price if you shop about. Vag_recycle_ltd on Instagram had some recently for reasonable money. I got a set on eBay a few months ago for less than 300 quid. Bet it cost you more than 300 in time and money fixing the golf. Also you can make a video of how to fit them 😁

      mathjuk - Yeah I will have a search and see what they asking. Tbh my fronts are good brakes Audi TT (312mm upgrade) and I’ve never had issues with them but Brembos would do a better job. I’ve had a 2004 LCR 225 with these Brembo brakes back in 2014 and remember them being very very good.

    hi do you know how many centimeters do have from the top of the crash bar to the low end of the intercooler?

      Marco M - Hi I’m not sure exactly what the measurements are but holding a tape measure against it make it look in the 25cm range. Hope this helps

      @@Mk4heavenHD it helps a lot mate, i will put a fmic on my gti and i was thinking of putting one 55cm by 23cm and cut the lower and front part of the crash bar leaving the top part and screw the intercooler on the top part of the bar, you get what im saying... what do you thing about that? i busted my right hand on the work so i cant do anything that why i have ask cuz i cant take out bumper and stuf but for what you say i think it will very nicely

      Not heard of one until google lol, in uk there is no issue with front mount intercooler maybe in other countries there is. My car still retains modified crash bar and is declared on the insuarance tho.

      No mate it’s too small and pretty much the whole bottom of the bumper would need shaving off. Even the R32 replica bumper is quite tight at the bottom and just about works.

      293.9 bhp mate, all stock internals with just Bolt on’s and a solid rtech remap.
