Time to start on repairing the shell. In this episode I begin repairs to the inner front panel.

You may be replacing the panel bud but the practice you got with welding and fabrication is invaluable ...keep up the great work

Sometimes it’s easier to work on the real thing than just messing about with a bit of scrap metal on a bench, you’ve followed the process, completed the task and got a lot of experience out of it, it’s good that you’re putting pressure on yourself to get it perfect, it’s easy to cut corners and bodge it but you’re doing the right thing by documenting it all as evidence of the build quality, I’m sure it will be worth a lot more money when it’s finished than it would if it was bodged back together, keep up the good work Dan 👍🏻

Hi Dan, You will find it much easier when having to fabricate bits of the new metal with shapes and indentations by using the Oxy- Acetylene bottles to heat up those areas that need shaped. Makes it much easier and less likely to split the new metal with excessive hammering. You made the right decision about replacing the complete panel. Good videos as usual and great content 👍

I know its been 2 years... I wanted to say that for a novice youre better than some of the guys ive seen who claim to be good at it in my life. Once ground down your welds looked really good for something thats going to be essentially invisible when its together. Even at this stage I'd 100% let you weld on my radiator support or other inner structure knowing it was well done.

You are doing a great job mate! The practice you are doing now will pay huge dividends later. And don’t be so hard on yourself. As you have stated in previous videos you have no prior experience doing this and i have seen so called professionals that are not doing as good of job as you are right now and you will only get better...
Thank you! It is a massive learning curve but hopefully it will all work out. My problem is that I am too hard on myself. Nothing I have ever done or ever do will is 100% perfect in my eyes. I can alway's do better.

Looking great Dan, I haven’t done heaps of metal work (own a 205, they don’t rust!) two things I can thoroughly recommend to you is a knotted wire wheel for prep and a kneeling mat! I’ve spent many an hour on a cold floor, good size mat is a god send.
PS, never got on very well with a finger sander, unsure if I didn’t have a corse enough belt but took a year to knock off to welds.

it seem's pretty decent to be fair. I have bought 40 grit belt's for it.
just a quick one Dan if you use card then scribble black sharpie on the metal panel then use a scriber you will get a even better sharp tight line!

@@DanChambersDAC so far on the T25 have replaced or cleaned up everything underneath including all new power flex bushes, hubs you name it and the van is sitting on air. now cutting out all the front and this weekend finished up the left corner , front is in place and now cut out the right side and doing the same. the plan is to be back on the road for summer!

You are very hard on yourself Dan but, hey, I know exactly where you are coming from. I too have spent many hours on rebuild tasks in the past,
left them overnight tussling with minor imperfections with my work only to undo it all the next day and start again. Started to think I had the start of OCD (which I probably have!) . Your attention to detail has to be applauded mate, keep up the good work.

Order up a die grinder and a set of carbide burrs. Good for grinding back welds in tight spaces.

Get a dremel mate not a finger sander, I find it much easier and a lot quicker but it’s swingers vs roundabouts and what works for you...loving the channel
Thank you for watching and for the comment bud. I have a dremel but can't seem to find a bit that works very well. I find dremel's gutless. The finger sander seem's to be working well with 40 grit belts! Glad you are enjoying the content.
I'm not sure I would have made the divot like you did, but what you did was good enough for a part that won't be seen. I wouldn't change the whole panel. But good on you for trying.

Your doing the right thing Dan. Learning to tack and patch. Builds confidence for working on the bigger more serious welding jobs. Helps you get used to the welder settings. BTW are you welding without gas ? What welder are you using. Remember you might need to adjust setting for thicker metal so you get the penetration you need.

No, I am welding with Gas but it's CO2 so not the best. Ordered some 90% Argon 10% CO2. Should weld a little better. I am using a Sealey Mighty Mig 150. Pretty good for the money.
Love videos mate. One day I’ll start my own channel restoring my van. Tip on the paper marking I use is just use your finger on the paper and go around the edge.

Enjoying the videos so far mate! For all that effort youre putting into the front crossmember you may aswell get yourself a new one thats already spot welded to the front slam panel & I'm sure Heritage sell them. If you want to save yourself some time you would be best buying replacement panels instead of trying to patch all your current ones. Best of luck with the build!! Ill be following along.

Thank you for watching and for the comment bud. I think I have it dialled in now. Less wire and it spatters, More wire and it builds up, Less power and it doesn't penetrate, More power and it blows. Think it is a bout right now. Using Co2 which isn't the best.

Thank you for watching and for the comment Shona, I got the rollover jig from eBay, It was around £285 delivered. It make's working on the car so so much easier!
Consider that replacing the front panel cross member will come with its own set of issues. Its not as straight forward as it looks. Chassis legs need a support to stop them springing. You'll need to make a fixture to be able to datum your front engine mount. You'll need to refit all the front wings, grill and bonnet to make sure that the bonnet to grill gap is correct. Also dont fall into the trap of trying to get everything on the car perfect at this stage. Once a car is built these little imperfections are totally lost. Concentrate on the areas that matter like panel alignment and panel gaps. The shell you have chosen will never be perfect - it was already too far gone for that but many of the areas such as this one in the video don't need to be so.

Waiting for the passenger wing to come but I will make sure I have it all to check before I go removing anything. I am wanting to take my time with it and get as much of the car as good as I can do.

Nice work Dan keep it up. Its not a waste if you are learning as you go. Check out a channel called fitzee fabrications he has some neat tricks for making up panels with his butt and cut method. Much easier than cutting a hole, making a template and trying to get it bang on first time. Cheers

Why not just weld in those holes where it's rusted through and grind it back nice and easy? Alternatively just replace a tiny square where the rust-holes are?

I didn't go for this option as trying to weld to rusted metal is difficult. the metal has thinned and you will keep blowing the hole until it is much bigger, then grinding back weld's takes time and will never be perfectly flat. Replacing a small square patch may have worked but I wanted to replace a bigger area as it was a little easier.

If your not happy then no point keeping the panel, but it can't be seen, it will spiral out of control on you if you let it, you'll end up replacing everything, I'm currently in that trap on a old Peugeot, thankfully there is no bodywork issue it's all mechanical but I'm not happy with anything and replacing everything I can,
