      @@JoeBakerOutsideTheBox Any chance you still have the drill template or spacing handy? I have a cabinet door bolt spacing sheet somewhere to try to measure the holes up, but would be even easier just crib yours :)

    I liked the way there was no fluff. some channels, you may as well jump forward to 1 minute in, and they are STILL fluffing you, telling you about their clever thoughts, the dog, Fluffy, yadeya. very informative. I'm giving it a thumbs up, thanks. I may cut beveled pieces, front and back to reduce wind drag, not a perfect solution. Sheet metal crafted to the shape of wind tested bars is an idea.

    Well, I couldn't find any old commercial door frames. I do, however, have a surplus metal retailer near me. Bought the support structure aluminum tubing for $20. Bought all attaching hardware today for $40 ... including 5200 sealants which was $20 itself.
    I'll get the cross members tomorrow, I expect another $20 for those.
    My only problem is my Transit Connect doesn't have the mounts, and the roof channels aren't square to the roof. So, I'll be filling that space with the 5200.
    Still, you're "design" is where I got my inspiration from. Thank you.

      Thanks for the feedback, keep in mind the commercials doors are made with extruded aluminium, very tough stuff, store bought mey be different grade aluminium.

    Really nice rack that should be able to take everything you throw at it and more! The bolts used to attach the rack uprights to the roof of the car did not appear to have lock washers. I would strongly recommend lock washers there, as was used on the bolts attaching the cross bar to the uprights.

      Thanks, to muffled the wind noise some people add a wind fairing, personally I just block the ends of the bars and the noise was barely noticeable

    So i made this for my vehicle, and added plastic caps for the bar ends to keep them from whistling in the wind but quickly discovered that with square tubing inches from your roof a fairing is going to be a must unless you like the sound of wind howling and vibrating everything at highway speeds

    Genius!! I love it. Just need to find a way to do this on a Ford Ranger with a plain roof and a hard top on the back so I can carry my Canadian canoes! Not so simple. BTW, I love that little trick with the electrical tape on a ring spanner!! Why have I never thought of that? Thanks for the post.

    thats awesome work. I am a engineer who works a lot on aerodynamics and because the shape of your bars are flat against air. You are honestly losing about 1-2mpg due to the drag its creating. that is why a lot of rack has that visor. I suggest you get one and somehow retrofit it. seems like your more then capable.

      The roof plastic moulding is not watertight so no worries with rain, just check for debris accumulation like leafs, pine needle...etc if you park under trees. I do not plan to have a wind fairing, but I just purchased a Canoe loader that connect to the trailer hitch. It is like a third bar in the back, perfect for my 17 feet canoe. www.cabelas.ca/product/925/cabelas-canoe-loader-and-rack

    I made one exactly like yours. I had a lot of wind resistance. I took some angle aluminum and welded that on. I still have some resistance.

      I dont have any problem with wind resistance, even on the highway. I did filled the hollow ends of the tubing with polyethylene foam (pool noodles) to cut the noise. Do you notice a difference in the fuel consumption with the rack on? thanks for your feedback

      Joe Baker, I have a 2004 honda element. before I welded the angel plates on. I lost half a tank after 60 miles. after I welded I get very close to 27 to 30 miles to the gallon. however I do get a tad of vibration in the cab on my sun visors.

      The aluminum on the commercial windows and doors is top quality, very strong and easy to cut. My favorite building/project material next to wood lumber

    Awesome tutorial! An Element owner and DIY enthusiast myself, I've been itching to replace my outdated Yakimas with a set of long, home made bars that are way sturdier. Would there be any possibility of you compiling a list of the tools, numbers and sizes of nuts, bolts, and washers, and perhaps a link to where you purchased the aluminum door?       I honestly don't remember exactly all the specific size of the nuts and bolts. But I am currently making a video for a way cooler rack for my other Element. I will take note of all the specs of items used for the fabrication.
      The tools used: hacksaw, angle grinder, drill and a speed square
      The door was a craig list find, may be found at metal recycler, construction site (discard ones) new would be very expensive

      Actually, my round tube roof rack is noisier than the square bars, although round is probably less wind resistant, better fuel mileage

      +Anthony arroyo Hey Anthony, the plastic trims on the Element are not water tight, so dont worry about the covers being removed, altough avoid parking spot with tree overhead, pine needles and loose leaf could get in there

    That's so cool...but, unfortunately I just bought a 1989 Dodge Xplorer 230 XLW with a heavy solid fiberglass roof...and, NO built-in places for mounts! Great video though! ~Jim~

    (Not that it matters it’s a 4x4)
    I’m just stoked about it...
    But it’s completely flat/NAKED as they say! (Please check google images)

    Have you ever considered looking into welding aluminium and then cutting the ends of your cross bars on an angle then welding a plate on them to stop the whistling from wind and for a cleaner smoother look?

    Great video and the heavy duty build as well, however I would also be interested to see what u could fabricate for car roofs lacking feet placements. Avoiding drilling into the roof by maintaining the common rack feet style which clip onto the lower side of the roof would be great.

      I guess every individual car would need custom attachments. I would make something like this for transporting Canoe, Kayak

      That system works well. I have used the FCS version and also just running lashing straps around and adding ones own padding. The problem with the straps around the frame of the roof is once they become saturated from rain, water trickles down and into the vehicle. Sometimes a constant drip all day from all four sides. :)
