pugs 1.6 hdi engines have similar injector seal problems, it's also common that the plastic return fitting on the injector breaks, I usually change it to a brass one since if you want the plastic one they sell you the whole return line. I see that someone did the same on yours. Apart from the "black death" and some turbo failures I really like those modern diesels, they perform well if you maintain them well. It might be a good idea to have a look at the EGR since they cause some troubles, I like to blank them with a plate so I dont have to clean them that often. Nice videos as usually, keep them coming!
the turbo sounds pretty good, and I will be disabling the EGR electronically, I cannot plug it off or the engine will sense it and go into limp mode. I need to put a couple of resistors and a diode across the pins on the ECU
Yes, good to change the water bottle and the brake fluid bottle as well while you are there. I have seen similar bottles split and burst while driving, and that will blow the engine very quickly. Had a water hose pop and blow half the water out, and the kicker is there was a recall on those hoses as well, but the dealer was taking their time to do them. Pretty poor as the vehicle had been in there for a few times as well during the period and they never mentioned it. Quick roadside repair, and fill up with the cooldrink in the car to get to the nearest place with a tap ( 500m) then fill up, drive home and call them next day to bring a towtruck. Pipes changed free ( DUH) and they never admitted that they were responsible for the engine blowing the rear cylinder slightly later.
I bet Brad influenced this Merc Purchase; and its actually very good you are being careful about keeping things clean in that engine compartment, because i bet those injectors are made to extremely tight tolerances and the smallest speck of dirt could block one, several, or all of the injector nozzles, causing either a lopsided spray pattern, or it could cause that cylinder to develop a Dead Skip.
In response to my comment on your Ramblotronic entry Aug 4 regarding the coolant overflow reservoir. I see what's wrong with it now, I thought a seam failed or it was cracking. That bottle is toasted.

l have a problem after replacing ml 270 cdi year 2000 injectors the original was 0445110035 and the new ones 0445110201, but the ECU not recognize them. And it won't even start up to go to re-code the new injectors. Anyone has any idea why is this? Or is there a limp mode for the injectors to get it going?
Lisa Rose There is a seal on the top of the injector that goes bad and leaks fuel onto the top of the engine, if its clean around the injectors (no black sludgy carbon) but wet with fuel, its the top O ring. if its all covered in black carbon sludge then its the copper base washer.

Nice vehicle...I hate the plastic tanks on the sides of radiators now...mine leaked brutally one icy cold morning...it was 4 months old...only the once....once is too much, though.
bababooey7576 yeh plastic tanks are not fun when they fail, mind you a brass rad splitting a solder joint can be just as bad, but they usually last 3X longer before popping!

My mechanic said, if he could've he would've gotten me an old style for my car as he hates the plastic...I was just underneath the dash and reading up...loose steering column...looks too involved for my expertise...time for a new car soon as there are other things I don't want to deal with..shame too, the thing still has plenty of life left in it and plenty of people ask me to sell it to them...old skool chevrolet...Love your videos ,man. thanks for them!
This might make it easier on your back Ed. Why don't you build a scaffolding over the engine, using 4x4s and a sheet of plywood. You can then lay down over the top of the engine and do your work without straining your back.

A puff of starting fluid on a rag will take that carbon fuel tar off the parts on the head and evaporate quickly .. Thanks for the update Ed !!
Head straight to part two to actually see the fix. We know why it's bad that's why we're watching the video, to see how it's done.
To scrape off the carbon - you may try a wire brush cup on a dremel tool, possibly with a flex shaft to get in the small spaces.

Was this issue addressed in later years of the OM612? say in 2005? Also any idea on what km should expect this?

You need Novus polishing compound for headlights that go all foggy like that, Novus 2 works great on plastics to make 'em look like factory... :)

Good stuff! How do you vacuum out the coolant bottle? Chemical proof shop vac?
I took the hose off the electric coolant pump and let it drain into a pain under the car.
