"This is essentially like sanding only with polishing compound" - You're just reinforcing the idea I've gotten from your videos that prop making is 100% sanding skill...
And your sanding skill is top notch!
5 minutes later - WOW is that shiny. OK, I can see why it's worth it to sand... and sand and sand and sand...
It's not 100% sanding skill, but more than two third's of putting down a good finish is knowing what and how to sand properly.
Sanding is easily overlooked, but one of the most essential skills in any fabricator toolkit.
Maybe not prop making but the paintwork is literally 90-95% prep. Putting that extra bit of work into prepping will always show in the final finish.

A lot of it not quite 100% but a lot... maybe 75%
When plastic welding, using support or raft/brim material gives you a nice selection of sizes, and gets rid of some of the waste.
Ohh that's a really clever idea, like reusing old molds as registration keys.. Thank you for that tip!

That is a great technique for smoothing two pieces of a 3d print where one is a bit higher. Thank you! You should totally see about motorizing the back panels because, in the little clip that was shown from the movie, it seemed to open when he clutched the front portion of the mask. Just a thought. Anyway, good work, the mask turned out amazing.
Should make yourself some sprue goo. Take spare bits of plastic and chuck it in a bottle of Tamiya (or your brand of choice) plastic glue. Let it melt till it's a gooey consistency, then you can brush it on over gaps to fill gaps and then sand smooth.
It's an old trick we've been using in scale modeling for years that I've started applying to 3D printing and it works pretty dang well without having to use any heat to melt anything.
And if you print in ABS like bill does, acetone is cheap and works as well as most plastic glues. Need to take some care to not let it melt the rest of your model though.
Yup, using the same technique when using ABS. Works really well and results in strong, easy to process and finish parts.

Great job on the helmet! Also loved the sanding montage, you made it look less tedious and more fun than it really is! A great way to strengthen the helmet and fill the seams is to put a piece of filament in your rotary tool and apply just enough pressure for the friction to cause the filament to melt filling the seam and creating a strong plastic weld. When creating holes for the registration marks you can also use small pieces of filament glued in to hold the sections together. Thanks for all the awesome builds!

you probably already knew this, but James Bruton of xRobots also did some plastic welding, although he used PLA. He put a piece of filament in his rotary tool and used the heat generated from friction to melt the plastic into the seams. Not sure if ABS has too high of a melting temperature for that to be practical, but it's worth mentioning.
I can completely relate to the "let's try it on, alright this is my face now" reaction bill had, it's so cool to wear something you made, and you don't want to ever take it off

I love the sand paper cart you have. Did you ever make a video about how that was made?
Bill, what i use to fill ABS gaps is, i have a shallow glass jar with lid that i keep a bunch of the support materials in, and cut it down with acetone, to make a slurry a little thinner, then that of putty. I basically use it the same as i would with filler putty and sand it down as you normally would the layer lines. The plus to all of it is, that your filling and permanently bonding everything together with the same material. Eventually the Acetone will dry out of the Jar but simply adding more 15 minutes before using is all that needed to freshen the batch up for use. Very cool helmet Nice job.

This is so awesome! Love the way the helmet turned out. The method you used to plastic weld the pieces together, while I'm not sure if I would ever pick it outside of special cases, was very interesting to see. Thanks for trying different techniques, Bill!

BILL - not sure if you'll ever see this but I've used filament to fill in seems with a 3d pen. On my ironman helmet works perfectly a d fuses solid!!!
Thanks for helping promote the suggestion with likes everyone. I wanted to add another tip which was towards the final couple of sprays I use a very light sprinkle of black spray paint. If you lightly squeeze it sprinkles blobs. All you need to do then is wet and dry the dots till they are gone then you can see where you have been. Learnt that when working in a car body repairs as a kid 😁

Why is the coloring different, unless the mask coloring in the new movie is different than original Zero's mask?? Cause in the original the mask is mainly Black with a purple visor, in this it's purple (or blue in the end scene?) with a black visor?

You weren't kidding when you said this would be shiny! The mask seems very well made, and I was pleasantly surprised at how functional the hinge system is. This is a nice nod to an old but good series.
Thats awesome but also, I always figured that mask was a one way darkened glass. Which is easy enough to do with window one way film (which works on plastic), As long as you apply it properly you will be able to see everything clear as day but nobody will be able to see through the mask no matter how close they are.
At first I thought the build was about Zer0 from Borderlands XD

Bill you really need some bigger printers :P can completely ditch all that seam work with just a bigger printer got my formbot raptor printing in ABS which is 16x16x20 inch build volume they cheaper than any ultimaker too

Why has bill built a spray booth when he rarely uses it and just sprays near the door
When I'm using filler primer I like to open our big shop door and vent that way so I don't jam up my filter as quickly :)
You could add 2 pieces of wood in front of it with holes offset from each piece and the majority of the paint would stick to that instead of the filter or you could just use a pre filter
