How to Replace the EGR Pipe on a Ford Ranger 2.5L 4cyl

  • How to change the egr pipe on a Ford Ranger equipped with a 2.5L 4 cylinder engine. So after the new exhaust system, the truck still has an exhaust leak. After looking everything over everything, I found a hole in the egr pipe. I found a cheap replacement online, it wasn’t enough to take a chance on patching the hole and then having the pipe fail again in the future. #ford #fordranger #mazdabseries

    Tools/Supplies Needed:
    -10mm socket
    -3/8” drive ratchet
    -3/8” drive 3” extension
    -27mm wrench
    -new egr pipe
    -new egr gasket
    -penetrating oil
    -gloves
    -interlocking pliers
    Procedure:
    -the replacement should be done when the engine is cold
    -however, the fitting on the exhaust manifold can seize so you can use the heat from the engine to help break it free along with some penetrating oil
    -using a 27mm wrench, break the fitting free on the exhaust manifold, if you are having problems, you can also cut off the pipe, then use a socket and a johnson or breaker bar for more leverage
    -remove the EGR pressure feedback sensor, it has two 8mm nuts
    -moving over to the intake side
    -we have a couple options, one is disconnecting the pipe fitting or removing the egr valve
    -if you remove the valve, then you maybe required to replace the gasket
    -the fitting for the pipe uses a 27mm and I will be disconnecting this instead
    -if you are going with the egr valve, this has 2 10mm bolts
    -once the fittings have been disconnected, remove the pipe
    -I would also recommending wear gloves as I believe the egr pipe uses fibreglass shield and the fibres from can imbed in your skin
    -once removed, compared the old and new pipes to ensure they are the same
    -using interlocking pliers to help break the rubber hoses lose and remove, if they are damaged, then they’ll need to be replaced
    -nstall the hoses with sensor on the new egr pipe
    -and then install the new pipe
    -this was an aftermarket replacement and unfortunately it did need to be adjusted slightly so I was able to bolt up
    -what I found worked best was loosening the egr valve to give some extra movement, starting both the fitting on the manifold and egr fittings a couple threads and then tightening down everything after
    -finish up by bolting back up the EGR pressure feedback sensor
    -start the truck and check for any leaks
    -you may need to warm up the exhaust and then retighten the fittings

    Thanks for the helpful video. I tried using an aftermarket replacement tube but it would not align on both ends. Since my failure was at the manifold connection and there is a short straight leg of pipe coming off it, I cut about 3/4" off the end of the new pipe. I used it as a nipple, in effect, to allow for connecting to the OEM pipe (which I had cut back a bit) with power steering hose and hose clamps. I don't expect it to last forever, but until I get a Ford unit, it will do. Engine sounds great. No sign of melting rubber after a few days...fingers crossed.

      Glad I could help and thank you for the feedback! I'm kind of surprised the rubber isn't burned up, it's around 800F coming out of the engine.

    I was looking around my engine bay and noticed the lines on my broke and gave me a p1401 code. When i replace my lines I’m also gonna clean the EGR valve just bc i noticed poor acceleration.

    I have the same engine on my 2000 Ranger, code 1401 has the engine light on dash..should I replace EGR valve??

      It's a cheap diy fox, so I recommend doing it. But I would also check your coolant sensor.
      I had a problem with it not too long ago. My code reader never told me about it, but instead, gave me codes revolved around EGR and pressure feedback

    So if your pipe is ok and you just want to just replace the EGR valve , is it safe to just disconnect the pipe up by the valve and let it hang?

      You can let it hang, but you may not have enough room. Being an older pipe, it could be brittle so be very careful. Just don't force it, worst case would be loosening the connection on the opposite end.

    Can the truck run without a pipe? I’m having trouble removing the bolts with an open end and want to cut off the pipe and use the closed end. But I’m worried if I still can’t get it off with a closed end then the truck wrong run.

      Order one from Ford. None of the aftermarket ones I tried fit, Ford OEM let fit easily.

    If you guys are planning to change your egr line and hope for a plug and play approach just buy the Ford OEM part. Otherwise, the other brands and especially Dorman would need adjustments or it will not fit.

    At 1:16 you can see a vacuum leak,
    I'm going to install a new egr and pipe and manifold or just block the egr but the manifold is toast and can't find one anywhere for a 98 2.5L so the closes thing I found is a 92 2.3L manifold at rockauto and it has 2 ports for a o2 sensor with plugs and another hole for the pipe with a plug so it will work for me as the only difference in the 2.3 and 2.5 is the stroke. If I block the egr I'm cutting open the cat and gutting it out so I can contribute to global warming so you all keep warm now you hear.
