A Bespoke Spiral Plywood Staircase Installation ...And A House Renovation!

  • This video, by way of available photos, shows the complete rebuild and renovation of an 18th century coach house, in a picturesque spot on the banks of a Cornish estuary.
    One feature of this build people have shown interest in seeing more about, is the bespoke plywood spiral staircase. You can see that coming together at 5:54 in the video. 10 layers of beautiful birch ply make up each step. 9 pieces forming a sculpted riser, with the 10th tread piece featuring a fluted walnut inlay, and lipped with sycamore for protection.
    This build was quite the rollercoaster and spanned the course of 2 years and was to prove the last job of it's type (site/construction) for me and my mentor. The build could probably have been completed in 8 months but it proved quite the stop start endeavour due to being on the grounds of a busy guest house, along with serious illness putting the job on hold for a number of months.
    Apologies for the quality of the photos and footage used. When we started this project, I didn't have a CZcams channel and the pictures taken were purely for our own memories.
    Hopefully that doesn't detract too much from what, I hope, is an otherwise interesting video.

      @@Everythings_Adjustable 😂 I was saying just that when folk were asking to see more if this one. I only ever took a couple here and there, usually finished, for the portfolio. Only reason this one was more documented is the owners requested it. Hindsight n'all that.

      Thank you mate. I'd like to share more but I just don't think I've got enough pictures documenting builds . Just finished articles really. I only had them for this job as the owner wanted them taken.🤷‍♂️

      😂 Cheese Peter. I've been lucky to work on loads of interesting builds over the years. Unfortunately, photo evidence is scant, apart from a finished result shot for the portfolio. Prior to this job, photographing or filming every step just wasn't a thing for me🤷‍♂️ Shame really.

    Hi , That looks very good when finished, As you should know when setting staircase out dividing floor to floor height by set given specifications by building regs each tread and riser should be set as a pacific size, One of my first jobs back in the late 70s early 80s working on a very large factory, I was given a contract to make the shuttering for a precast concrete stairs in each factory unit. the site Manager gave me the details of what to build the staircase to, I didn’t see any of the drawings, I wanted he said, I have set the staircase out and that is what you need to build the staircase to, There were 12 staircases, I stayed on site slept in my van for nearly a week building these frameworks for the precast staircase I was told then come back in about 3 to 4 weeks time when the next set will be ready for me to build a staircase to. At the end of the second week of me being back I had a telephone call telling me to come to site as you have made a cock up the staircases are incorrect, I managed to get to site with an inspector and the main contractor for doing the joinery and we went to see the night supervisor and managed to find a set of drawings we went through the drawings and done the calculation for what the staircase framework should finish at and the dimensions that were given to me by the site foreman manager were incorrect,
    So when the manager/Foreman came to site we had already determined that information that he had given me was incorrect.
    At the meeting with the architect site Foreman and the main building contractor I started off saying that you have got to rip it all out at your own expense and redo the staircases all again free of charge,A big argument started, Whereby I said that I think you need to go back to the drawings and re-do the calculations that you are done and I think you will find that they are incorrect, he wasn’t very happy with this, especially when I produced a set of plans and on it I worked out the calculation for what the trades should’ve been laid it out on the table in front of him and the architect and the building control inspector and the main contractor, The site foreman sorry X site Foreman was fired on the spot, they apologise to me for the inconvenience and they would pay me again re-doing the staircases and my extra time.
    Over the years I have built quite a few handbuilt staircases, I am now 71 years young retired still wish I was at work I miss it. And I’m now living in France, Stay Safe, After all this I think your work is very impressive and I wish you all the luck for the future.

      Crickey Phil, that's a hell of a job to put right! All that wasted work and material. Very few of the staircases I've put in have been just right. Always seemed to need some adjustment along the way. Never had to rip one out and start over though, thankfully!

      Hi, I was given instructions to build the staircases to do the precast concrete pour by somebody who should know what they are doing as I did not have access to any drawings I just followed the instructions one until they come to lay the concrete screed then realised I think it was 80 mil out of height, Site foreman got the sack I got paid twice for doing my work how do you say a waste materials and waste of time.

    That staircase is a testament to your dedication and craftsmanship. REALLY well done, very impressive. Did you have to pour a thicker amount concrete under it to compensate for the weight of all that plywood? Thank you for doing this video, I’m always fascinated how you guys in the UK incorporate new construction into buildings that are 100s of years old. We just don’t have that here in the US.

      Thanks man. Thankfully no. We did wonder ourselves but 7" of steel reinforced pour directly on compacted earth was enough. And yeah, some of these old stone places can be challenging. This one for example, over the years had a not insignificant sag in one corner and was slightly bent end to end!😂

    Well worth the effort,that spiral staircase looked seriously sexy. I totally understand your frustration with the riser heights,many of the staircases I’ve fitted over the years,are built in distant workshops off of the building plan. This is great,until you realise that the drop between first floor level and ground floor finished floor level is 40mm different to what’s printed on the drawing. We still sling the bloody stairs in anyway,(cowboyism) newel posts and treads are obviously pissed,because that 40mm discrepancy throws everything out of level and plumb,the stairs must land flush or to the designed height of the landing. I suppose the key to carpentry is to find passable solutions. There’s an old saying among us chippies,”tools for bleedin’fools”. Bit cynical,but not always the case,sometimes our work can be enjoyable and very satisfying. No wonder the punters on this project couldn’t wait to move in.

      Totally John. Making good is a much underappreciated part of the skill set. Know that old saying too. Hehe. Sorry to say I've felt it a truism on some sites in the past. Watching other trades dip in and out, just one or two little bags of kit.🤦‍♂️ Can be hugely rewarding though but, I'm glad to have site work behind me now. Thanks man.👍

    Nice one.
    Just a reminder, the building inspector role is to ensure compliance with the building regulations. They don't require work to be done on a whim as you implied viz the waterproof render. If anything, you should have questioned the architect as to why they failed to specify this requirement in the original approval documentation.
    Now I've got that off my chest I think I'll have a cuppa

      Cheers Peter. You're right. I was just being facetious. There was more to the story. Long story short, we knew it had to be done, I was just pissed that, for the sake of being 150mm subterranean in one corner, we had to tank 1100mm from floor height - as per code (Thanks inspector!). Meant removing all the lime. Hideous couple of days.👍

      Thanks Doug. About 30 sheets of 18mm ply so around 1000kg I imagine. It was a properly solid mass. No creeks in that one bud😁
