    This is a 3D Printed Star Wars Stormtrooper helmet. This is The Empire Strikes Back version of the helmet. This DIY mask was 3D printed in white PLA on a Creality CR-10. The print files are from Geoffro on Thingiverse. I utilized sand paper and XTC 3D to smoothe the PLA 3D prints.
    In the future, I plan on making C3PO, Captain Phasma, Darth Vader, Boba Fet, and even a fully functioning R2D2. I previously made a Kylo Ren Helmet.

    Imperfections are good. The more the better. The originals were imperfect .

    One thing you should do before gluing each piece is do a dry fit, to see if there is any noticeable gaps and if it lines up properly. If they don´t, sand, cut, etc until they do, then glue in place. The helmet looks amazing btw!

    Use a trouble light or table lamp when sanding. Shine the light across the surface rather than directly at it. This way you’ll be able to see all the ridges and imperfections that are more visible when painted.

    Sanding without support on the sandpaper makes it harder to eliminate dripping and uneven imperfections, because your fingers are soft enough that they adapt to the imperfection surface. If you make some sanding strips or blocks glueing the sand paper using 1/4" thick wood or mdf you will be able to get rid imperfections faster because they are hard and don't adapt to the imperfection shape, so they sand it faster. you can use a couple of tongue depressors and make them in any shape or form that you need to get into those tight spots.

    It's always good to put a dust coat of a dark color over your primer so that when you sand it you will notice all the imperfections.

    Instead of painting on the details, you could print them out onto waterslide decal paper then clearcoat over them. Perfect lines, No masking or paining required!

    Amp up the grit. Start low 100 for a couple passes, 200, 400, 700+. Post primer 1000 grit sanding really smooths things out too

      Up close they really don't, 100 dollar helmets are never screen accurate

      @@angelosanti9761 I will put it like this they look more accurate than the FX helmet that was molded from an actual EP4 stunt helmet. The main thing is the cheap bucket that I have is 1:1 size where the FX is considerable larger because of how the mold were created.
      Not sure they still sell the cheap helmet I have today. I Purchased it somewhere between 2010-2011. It is a licensed reproduction of a 1:1 RTJ helmet that sold for less than $200 on Amazon. It's the same bucket the Disney staff wear with their Lucasfilm issued suits just with the hero green flat lens vs smoked bubbles

    Nice- would definitely recommend using mesh mixer for slicing it Into 3 or 4 main big pieces as u have a cr10 as opposed to lots of small pieces- from experience seems to work better for me

    When printing helmets, you want less pieces, if your printer can allow it, it will help with the imperfections

    It's o.k. with the imperfections because even the original STORMTROOPER helmets weren't perfect either. It shows some character. Like you've been around the galaxy for a while. He!he!

    Spray paint shot from rattlecans goes much better in little bursts, you get much more even coverage that way. Holding the nozzle down and just going back and forth is a 100 percent guarantee of sanding that didn't need to happen. A lot of those imperfections you found with the primer were the primer which had run, not the mask underneath, in short...you made a whole bunch of extra work for yourself. Its tempting to shoot a lot of paint in one go but light coats built up gradually is the way to a good finish with minimal cleanup work.
    I quit my car bodywork apprenticeship but something obviously sunk in lol.

    hey you should only use the print to make a negative mold. Then you can make a few positive molds then just make a bunch of helmets at once and they will be structurally more sound and quicker to make than a print.

    Looks great. Well done. Research shows that some of the originals used in the movies were far from perfect. Just wondering what thickness you used for the acrylic in the eye pieces. Thanks.

    Thanks for your video. The printing doesn’t seems to be the problem at all. But sanding, clueing, sanding etc. puhhh. Is it worth by judging my skills. Thank you again. You put so much love and passion, effort in that helmet project. For me unfortunately not doible at all. I‘m sad. But perfect work. Nice watching and enjoying for me.

    So far i've made a three part vader helmet and Geofro Death trooper helmet, I tend to assemble all the helmet and then start the sanding and filling process. I use the XTC also, its good stuff,,,dont mix too much of that stuff in a small container thou...it goes off real quick if you do. I'm wanting to 3d print stormtrooper armour but cant find a screen accurate one,, nice videos,, good helmets.

    I know this is a video on 3d printing which is a cool way to build the helmet but the original Star Wars helmets and body panels were vacuum-formed using a sheet of plastic and heat. That is how they were able to make a complete helmet in one shot no gluing.

      Lethal Engineering have you tried bondo? I Won’t claim it to be as easy to sand, but would fill the seams well and I find it easier to apply on larger surfaces versus a spot putty.

      grimaldo99 the printing hours can last days and imagine having a accident where it messes up and having to restart .. it’s a pain in the ass so a lot of people just print the model in pieces to have space for mistakes

    Instead of melting the acrylic for your lenses, try cutting up a welding shield and glueing it in to place. It's what a lot of 501st people do. Might make it easier for you. ;)

    anyone here please. can anyone point me in the right direction of how to "slice" the file (if thats the correct term) to be able to print this on an ender 3, I just purchased the creality ender 3 (all I can afford) and would like to print this helmet but I know it wont fit on the 200mm print bed. (I think it's a 200mm bed anyway lol)

      @adonian I updated the description with link to the print files. The helmet was sliced by the creator, and each piece should fit on your ender 3. You might have to rotate some pieces to fit, but the designer (Geoffro) purposely sliced them to fit on smaller printers. Hope that helps!
