  • This video shows how I manually rotocast the pieces for my Iron man suit.
    The biggest challenge making your own Iron Man power suit - that you can actually wear! - is how much detail. Every expects it to look accurate in terms of colour and shaping, and if you’re going to get inside it latches, strapping and so on is a must but… what else? Do you motorise the faceplate? How much lighting and depth do you give the unibeam? What kind of flexibility and motion do the knees, knuckles and neck need? Well, hopefully you’ll agree I went all out on this Iron Man build.     James, I've been able to use less of the 65D but only using a small batch to skim coat the mold and then using odorless epoxies (safe for indoor use) and fiberglass to reinforce the cast. You'll use a lot less ROTO, the cast will be lighter, and less likely to warp

    make a plug for the end fill the cast up with your full 2kg mix pop the plugs in and chuck it in the tumble dryer on half heat with plenty of old sheets to prevent the cast being damaged...go on try it and video it for us too

    Also thought I should add in something. Those with sensitive skin MUST wear protection. I didn't know until I started working with that exact resin, but I'm allergic to it. Protection is definitely a must, even more than just gloves. I kept getting some serious contact dermatitis before I figured out what it was. It's not fun ,._., Thought I'd share for others.

    This video is very interesting james, and because the way you explained how to do it, i learned how to do it, its quite simple really, and i searched google for these molding and rotocasting supplies, and they can be quite cheap. So in other words i might be able to do it myself, great work james!

    Maybe just rig it up to a barbeque rotisserie to spin it. I know that there are free rotary plans floating around on the net as well. Thanks for the nice video's you make.

    What kind of silicone did you use for a mold? Did you apply any kind of mold release before pouring Smooth-on 65 D? And the last question- how do you determine how much 65D you need?

    Did you consider sealing off one end with cardboard or the like, so that you don't have to worry as much about spillage?

    Now that's a thorough project :O
    I'm considering this technique for strengthening a Pepakura Iron Man helmet, not having to deal with fiberglass.
    What thickness is the cast? And would this material be sturdy enough for a 3-piece helmet without adding too much bulk?

    I was told if you apply multiple layers of smooth cast 65d that it will delaminate. Have you had any problems with it.

    nice job, but it's not too heavy for an armor part? I prefer about max 1kg/parts + inside things (foam, etc)

    That is probably a dumb question, but does it only work with specific rotocasting resin? I mean, 'normal' resin won't work?

    I dont think it will be that bad with loads of sheets to stop it smashing about...you could use the same method but turn the tumble dryer manually I dunno just throwing ideas at you really as it looked like a bit of a pain doing it the way you did btw you can get tumble dryers that have a cool setting with no heat like mine tht i got recon for £35 it looks perfect for it use the holes around the drum to attach a bungee cord and it will stay still would be another way do two at once to balance?

    always put on breathing gear using P U stuff...... it is very bad stuff......and dont get it on your skin.
