Just did this on a 2012 f350 model. I recommend cutting with a razor knife (to limit the gap on the section being removed). I cut a roughly 3x3in square and used a 4 in flex seal tape to seal the unit back off. Highly recommend the Flex Seal for this.
Worked.well for me. I ended up drilling a 2" hole and ended up plugging it with a round, grommet mounted clearance light I had. Worked out very well and has I tight seal! I obviously didn't energize the light...only function is as an easy-to-use cover for the hole I drilled in the lower evaporator housing.
Just bought a 2012 F150 and will do this if needed. I did this with a 93 Ram. Cut a 4" hole and installed a large screw in cap that fit the hole with threaded receptacle. I would think 2" or 3" threaded cap and receptacle would be available like at the end of a water proof tube for fishing or whatever would be real clean and easy to remove.
Just before you use the hose, take the passenger tire off and lower the truck as low as you can get it, the water level will favor that tire and help water stay out of the cab when you flush it out..

My 2016 Ford F350 Super Duty stinks when we first turn on the AC or Heater. I suspected it was the cabin filter, but I am starting to realize that this model does not have an cabin filter. Therefore, I am considering doing what you did. Does the hole you made cause any vacuum or sealing problems? Do I need to seal the hole after cleaning?
Yes you need to seal that hole up afterwards. Otherwise the air will just push out through that square hole in the video. Aluminum tape is easy to seal the bottom hole.
I had the same problem with my truck, do not cut a hole immediately, let the truck sit over night!! I now have a hole and all that was wrong was my coils froze up
Use a round hole saw for a much easier hole to plug up later. Coil cleaner you can buy at big box home stores spray through fins. Use a small hose with a nozzle, moderate pressure. With a wet dry vacuum on the drain hose. Clears out debris on the intake side of the coils.
Use a sodering iron melt it back together. Only cut 3 sides and score the 4th side towards the pass door vertically. Work out perfect for me. But many of thanks to OP doing the work of where, making the video!!!
Marty Mcfapp Yes it work good. But the next year I replaced the evaporator it was leaking. The return and pressure line on the coil itself use swedged fittings instead of being welded together.
I have a 15-year-old work truck and there is no possible way I am spending 3k to have an issue like this fixed at a dealer. I am also not going to take the entire dash and steering column apart to get access to the evaporator. This guy's solution is brilliant for a work truck. Seal the hole afterward and now you have air.

I didn't cut the hole completely out, just three sides so I could push flap back in place.

No its not Leaking air at all.

It is froze You have to much dirt and stuff in it for the water to run out. The water is just draining to slow. clean it out.

Yes there is no filter to keep the dirt out of the evaporator.
You could pay the dealer $3000 to remove the evaporator and clean it.
