- In this video we start by addressing a misfire issue on a 04 F150 equipped with the 4.6L Triton two valve engine. Things take a turn for the worse when we discover a damaged spark plug and improperly installed thread repair insert. This afforded an excellent opportunity to demonstrate the use of the Cal-Van 38900 triton spark plug thread repair tool kit. This kit is helpful for repairing damaged spark plug threads on triton engines when the original threads have been damaged or even a repair insert is previously been installed and has failed. The oversized repair inserts are capable of repairing damaged threads even when other inserts have failed and the spark plug bore is heavily damaged. Great video sir!! My 2003 Lincoln Town Car just blew plug #3 out. No threads left in the head. Fortunately, the spark plug was undamaged, so nothing catastrophic in the cylinder. I ordered the Cal-Van tools 38900 kit. I've located bottom dead center in cylinder #3. Using the supplied stopper and air hose, I now know I'm on the compression stroke and both valves are closed.
I'm going to attempt the repair soon. I appreciate the video....I now have the confidence to tackle the job. I'll update later with the results. Thanks again!
You were so fortunate to be able to remove the old insert. That prevented a boatload of problems.

Great video, you are definitely The Man!.thanks for sharing.I have 2001 f150 5.4 with 271,500 miles, only one blown out plug so far, I installed a metal sleeve from. Napa, tap just walleyed around in long cavity so used electrical tape on the tap to center it up took a couple tries before I got fitting as tight as possible and still be able to get it back into cavity. It did not have any wiggle so gave it a try. Tap worked great, used red lock tight on metal sleeve with plug screwed into sleeve tightened it until the sleeve stoped turning then torqued plug tp 14 inch lbs. Been over 10,000 miles, So far has not blown out but if it does I will get one of the cal van kits. Thanks again for the video.
I noticed the mechanic was wearing safety glasses throughout the whole task. home and DIY mechanics should be doing this as well. An eye is a terrible thing to lose.

I was probably scared for no reason but I just don't care to be pulling the heads on these motors. I really don't like doing big jobs anymore. Ill leave that stuff to you young guys!
This was a great how to video! This knowledge is priceless for those individuals that have not experienced it! I have done a couple before but I did not use the power tools as much as you did during the process... I was really nervous about screwing up the head... But seeing you do it with such confidence gives me the confidence to implement the power tools more when doing this job! Again, great video... Really enjoyed watching!
I think the key is telling the customer before starting that it might not turn out well. Then I usually have a little more confidence to take some risk and make it happen. I have yet to run into one that I wasn't able to get a plug in. In this case there was unfortunately some internal engine problems and it's probably going to require a replacement engine anyway. So it wasn't exactly a happy ending I was hoping for but it made for a good video. Thanks for visiting.

Tim, next time put some grease in the flutes of the drill bit and on the tap to keep the aluminum shavings from going into the cylinder bore. Great repair job.
Thanks, I do that with my other kit but I guess I didn't want to get this one greasy. I know, sounds silly. Haha. I will do that in the future, it virtually eliminates shavings dropping into the cylinder. Take care!
Grease could prevent the insert from being glued into place with the red thread loc

The thread sealant/lock for the sparkplug insert should be high temp rated, as you noted per the repair kit manufacturer. However, standard red Loctite is not high temp rated.
I'm in Anchorage... I was wondering if you could install a plug in my ford 98 triton 5.4 liter engine on Tuesday or Wednesday this week I tried using a oreilly kit with a self taping insert which taps into the existing threads a little more but it blew that out at first startup

I just finished doing #7 on my father's 5.4 30 minutes ago. This was a first for me. I'm concerned that I may have stripped the threads again while installing the insert, but I was able to torque the plug to 20 ft. lbs. Is that acceptable?

A tip to make sure your cylinder is clean. Bring the piston to the lowest point in cylinder and then fill it with shaving cream. When your done drilling and tapping. Then turn it over and it will blow all filings out of cylinder!!!

When you were saying about the shavings going into the bore, i wondered if there was a tool with a tube that has suction, like a spray gun reversed.
Or a tube attached to and old vaccume cleaner perhaps.
Perhaps my idea sucks LOL :-D.

Your idea sounds interesting and very sucky. Haha. Probably be a good idea for this kind of work. I also sometimes put grease on the bits so the shavings stick to the tap or bit and less end up in the cylinder. It would be really nice if Ford started to make spark plugs that didn't pop out or break off.

The odd thing is uk ford cars dont have that problem, perhaps there weedy weak engines just dont have the stress.
Perhaps ford should have put inserts in the triton engine from the inside so they cant send the spark plug into orbit lol :-D

Just what I needed to watch. Have a 97 Expedition XLT had the same issue. Tried the Heli coil first, it worked for about two weeks and then out it came again. I purchased just the calvan insert but not the kit. Thought the calvan insert would be the same as the helicoil,I was wrong. Do you by chance know the size tap I need to that the calvan insert fits? I'd love the kit but I barely get by with what I make. I don't mind finding the tools I need online. Least it's not an arm and a leg situation when I shop online. Lol. I appreciate your videos, especially this one. Keep up the great work you do. It's very helpful to us "CZcams Mechanics on a budget" lol.

Hi I have a 2000 E350 Super Duty 6.8 10 cly. I want to put all new inserts but the space is tight after removing the dog house. Any suggestions or special tools?
well this set and an air ratchet along with the proper plug sockets is probably your best bet. Any reason for doing them all at once? I would personally just do ones that were needed personally.
Nice to have a little luck, the right tools as well as skill. When a spark plug does not seat properly the heat cannot transfer from the plug to the surrounding metal and coolant so the tip melts off. I have seen piston and valve damage caused by this also.
Turns out there is valve damage as well. Not sure which came first but the improper depth of the original repair insert could be the cause. It's likely getting a replacement long block now. Never a dull moment with Fords
I was wondering what the internal damage was you mentioned in the note above. I don't have a vehicle brand preference but had an old Ford with a burnt intake valve that caused a low RPM miss when warm.

Very common on Triton engines but I have seen it happen to other brands. Good reminder to properly tighten spark plugs no matter what engine. A loose plug on an aluminum head quickly takes out the threads as it wobbles around.

Hello Tim, I have '03 Ford Expedition with 4.6 motor and I have P0304 Cylinder 4 misfire but Cylinder 4 is located towards the rear side of the engine. The previous plug was not installed correctly. Would this technique along with the toolset work in this case? Please advise. Thanks
This tool works in any of the cylinders. Definitely harder to do back there but it is possible

Tim, do you still reply to the comments? I have a 2002 Ford F 250 and cylinder in the 3rd position on the drivers side blew the other day. Boot and all. I was able to reach in and with little effort remove the plug. It appears that the repair kit came loose. I am pressed for time and the truck is my only ride. Can I get the repair kit again (NAPA) and use a new seat until I can get the Cal-Van kit????
Probably isn’t going to work but you can always try. Keep in mind that every time you install one or it blows out you are making to hole bigger. Also, if part or all of the insert get stuck in the head then you’ll need to pull the head most likely to do the repair. Good luck.

Hey how are you. Do you think if I can use a 3 valve kit on a 4 valve engine??? I have a 2003 mach 1 mustang that comes with 4 valves from factory, but I just can’t seem to find kit that will be for 4 valves. I only find 2 and 3 valves. I’m very curious if the kit of 3 valves will work on the 4 valves. I hope to hear a response from you soon!

It's a strange thing because where I'm from, I see A LOT of high mileage 4.6 and 5.4 Fords around. However, I'm still afraid to get one because of the blow out. I suppose buying any old truck is a risk but I want to reduce the risk of a costly repair.

Yes, on average I would charge 1-2 hours labor depending on which cylinder and how hard it is to access. I charge $23 for each insert used.

not from the factory, Just cast aluminum with threads cut into them
Why didn't he put e clip on tap to insure tap did not fall into cylinder?
The design of the tap/collar wont allow it to fall into the cylinder.

With the right socket and a good ratchet its not too bad. Just use motorcraft plugs and replace the boots and youll be good. If you spot any coolant at the number 4 or 5 cylinder look for leaks at the heater hose or intake gasket

Agreed. They do have a warrranty program for the broken three valve plugs but got away without paying for all these hunkers. Sad. Thanks for watching.
A little anti-sieze on the spark plug threads go a long ways
I know a lot of guys do that but im not a fan. In aviation they do it all the time I guess. In this application it seems that loose plugs tend to take out the threads in the head and then the plug blows out. IM not sure you get proper torque when using anti seize but again its a personal preference and im not saying one way is the right way. Thanks for the feedback and for watching!
I have 350k miles on 6.8 triton v10 and never use anti sieze on the plugs and have never had a problem other than 2 blow outs which is fords poor design on the head leaving only 3 threads to bite on.
