    In this video I’m experimenting with polyurethane foam (PU foam/expanding foam) to make a DIY hat block. Whilst I would always recommend buying a wooden hat block directly from a hat block maker, not everyone has the money to afford this when just starting out.

    Mould to be copied
    Gaffer/duct tape
    Scissors
    Newspaper
    A release agent (I used Vaseline)
    Old rag
    Clingfilm (or not...?)
    Tape measure/rulers
    Safety goggles
    Facemask
    Disposable gloves
    2 part liquid polyurethane foam
    Disposable containers (I used yoghurt pots)
    Stirring sticks
    Scales
    Craft knife

    You are brilliant! Boy, do you know your methods cold
from start to finish. I costume antique dolls of the 1860s-70s and your methods are applicable to any era of historic costuming. Thanks so much for showing us all how. You’ve made me fall in love with mid-20th c millinery too. So much fun.

    What a marvelous hat! Thank you for your very detailed and interesting videos. I would love it if you also made videos about how hats are meant to fit, do they sit on whole head, or are attached like a fascinator, etc?

    Fans: FYI “gaffer” tape is not the same as duct tape; it seems to be used by theatrical lighting techs due to its unique properties and composition which differ from duct tape.

    I need to know how you did the pre-blocked brim shape. Assuming one were starting from scratch, how would one first model the brim shape your pre-blocked wired buckram form is made from? (Maybe I’m just confused, but do I sound like I’m investigating the age-old “chicken or egg” theory?😂).

      I think I mentioned in the video that I had previously blocked the wool felt on a block of that shape. I didn't end up using that blocked brim for that hat I was making at the time because the white felt had some staining on it. So I kept it, and it came in useful for "cloning" that shape.

    I use wood rasps to shape the foam. There are so many different ones. I can show you some of my favs if you would like.😊

      Hello, I happened to have an old brim I had blocked ages ago lying around and wanted to copy it. But you can apply this technique to any shape - a plant pot, a fruit bowl, or what ever else you can think of!
