  • Now that the rear is done and driving well its time to regear the High Pinion Dana 30 on the front of the XJ. I didn't get so lucky on the pinion depth on this one so it was a good job I had a full set of setup bearings. It took up to 20 configurations to get things how they needed.

    I finally got around to watching these re-gear installments. This information will come in really handy later this year.
    I was watching a channel where they build all manner of off road vehicles for recovery jobs and playing out on the rocks in Utah but what's funny is recently they did a re gear on some 1 ton axles. It took them 4hrs to get a good pattern. The hosts wife came on shot and said "you still messing with that...I thought you knew what you were doing"
    The reply "we do!!! This is how it goes...you should see how it goes when you don't" ha!!!!
    Great video as usual...

      I agree. I don’t have the time or the proper tools to do a proper regear so I went to a reputable shop and had them do it…….. and then after 116 miles or so I opened it to do my outside wheel bearings to find my ring gear has chipped teeth and the carrier bearings are destroyed. And now they’re saying I need to pay for labor again for them to fix it. What a headache and it only the beginning of the mess.

    For what it’s worth: the correct syntax is 4.10 or 4.88 instead of 4:10. 4:10 would mean “a four to ten ratio”, but what it really should be is “a four-point-one to one ratio aka 4.10:1

    Lots of people have gone higher than 4.56s in an HP30, while it's not recommended its doable. One tooth of engagement is better than none.

      Its not ideal but Its a risk I am willing to take. I have already begun the processes of looking for an upgrade for the front. Living in Europe its not that easy to find something so better start now and maybe in two years I will have something decent.

    I’ve got chromolys in my Dana 30 and have given it a fair bit of abuse with 4.56 gears, 35s and an LSD in front, so far so good 🤞

    To remove the bearing from the pinion it's a ( separator puller item 62593 ) Harbor Freight have 14 pices for small and big bearings of the differential. The big separator behind the big bearing control how much the pinion go out to contact the big gear.

    Hi Mike! Thanks for all the awesome content. You mentioned a return to better fuel economy. I was going to re-gear my XJ from 3.54/55's to 4.10's for 35's instead the common 4.56 or 4.88's because I thought I'd lose fuel economy. Are you still seeing better fuel economy with the 4.88's? Thanks!!

    Didn't understand why you're pushing wood block when checking gear pattern, what's the point? to simulate some load? Also didn't see a crush sleeve on your pinion, did you install new one, how does it work with multiple reassemblies during gear pattern setup?

      The wood block helped to put resistance on the gear to simulate some load. Some push the gear with a rag in thier hands but the wooden leaver just gave more of a mechanical advantage and I didn't need to push so hard to get a good pattern.
      I used shims instead of a crush sleeve on this. Its not to hard to setup and it can be tweaked once the final bearings and pinion are in place. Its just best to use am old pinion nut before committing to the new nut.

      Thank you! Ah nice well happy birthday for Sunday and hope the installation goes well. I took the mirrors off and taped over the glas then just sprayed them. It looks pretty good and enough spray seemed to get through the gap to blend it all in.

    Happy birthday! It looks like you've gotten the hang of regearing i think it will just get easier each time you work on gears. That looks good. I think that was smart to take it apart and try a bunch of different combinations. I've seen people beat on high pinion dana 30s that are locked with 4.88 gears and they really are a stout axle for what they are. Maybe look into sleeving the tubes as well as a truss? I think the most important thing is to stiffen the axle so there's no flex under load that should keep those gears meshing nicely. I know heavy diff covers are supposed to stiffen the housing. Some custom axles have a set screw behind the ring gear called a ring gear load bolt to guard against deflection I don't know if that's ever been done on a dana 30 before though.
    My friend just dropped off a dana 44a for his grand cherokee zj he wants me to help install an ARB locker and weld on a truss and a skid plate thing and set up his gears. It's a weird axle it's called a 44a because the differential housing is aluminum and I guess there's a problem with the bearing races spinning and messing up the aluminum housing I've been trying to come up with something to prevent the races from turning like using loctite retaining compound and maybe even installing set screws that grab a dimple on the races. It's just a bare housing I don't have any of the original shims or know anything about anything so it's going to be quite a project to start from scratch with recommended shim sizes I've always been able to measure what came out.

      How would a D44A compare with a 30 in your opinion? I really struggled to find much online about them but the V8 WJs all had D33As front and rear so they’re not impossible to find in the UK. I’ve built my 30 up but in the long term I’ve considered grabbing a WJ front axle as I’ve already got a D44 rear.

      @@Robdutton91 I've never heard of a d30A or 33A I'm guessing that's a typo and you meant 44A? My opinion would be to stay away from any axle with an aluminum diff housing if you can. My friend is replacing a dana 35 with the 44A and I believe that's a worthwhile swap since it's bolt in and easy but a front high pinion dana 30 is a good axle. In the front of a wj I would use a high pinion dana 30 or something like a tj dana 44 if you can find one. I think your wj came with a low pinion dana 30? The dana 44A rear that I'm familiar with doesn't really have anything in common with a standard dana 44, there's not many aftermarket parts available for them either. If you want to use a 44A offroad then you need to stiffen the axle quite a bit like with a truss and heavy duty diff cover. They even make a skid plate for the 44A which I think is a must. The carrier bearing races can spin in the differential housing galling the aluminum and completely ruining the housing. I'll be using loctite retaining compound on the bearing races and possibly pinning the races with set screws but that won't be easy.
      Also the wheel bearings don't have an inner race so they ride on the axle shaft and it's very common to have to replace shafts because of a bad bearing.
      I think chrysler used the same 44A center section in the dodge viper, it's a tough differential but in a 4x4 it has issues.

      Its a job totally messed up the last time I was in the UK so I was lacking confidence this time round. I'm glad it went well and that its also till driving fine. I told myself never again and then a mate recently bought 4.88s for his XJ and needs some assistance.. fuck.

    How did this gears hold up? I'm thinking about buying a kit but I'm curious about the quality of the brand Elite Gears.

      Its been one year since I did these gears. No noise, good clean wear patterns on the teeth with no scoring and still the same bearings from these videos. I run Redline 75w90 gear oil and its the same oil after the brake in oil. Overall I am satisfied, the jeep is 2.5 tons fully loaded and its been ploughing snow and working hard with no complaints so far. I can whole heartedly say I would recommend them.

    Another question, do you have a preference to using Dana 50 gears or JK Dana 44 gears when upgrading a Ford hp Dana 44? Your site says they're both about a 44% increase in strength. Are they both 5 cut gear sets? Or is the newer jk Dana 44 2 cut?

    I need your help, I have one question and I have no one to ask. I have an XJ with a 2.5 turbo diesel engine and I would put 33x12.5x15 tires on it. Also, it's my daily, so I'm not sure about 4.10 or 4.56 gears. I would appreciate your opinion.

      4.56 would be the best choice on a 33. Gearing is really important on the diesel to maintain the correct rpm and power band or you just end up creating a slug with a gearing disadvantage when you shift.
      I've run 4.10 on 32s and 5th always felt very low on the rpm range so that when I approached a long hill climb I would gradually loose power until 4th was needed.

      @@V8AmericanMuscleCar How fast do you normally drive on the freeway? If you want to see what gears re closest to what you should run use this - 33 x (old gear ratio) divided by (Old tire size) =
      So for example - 33 x 3.73 / 29 = 4.25
      So you could choose a 4.11 or 4.56 with that result and probably be good. 4.11 will be better on the highway and 4.56 will be better for low range.

      @Workshop Wilderness Adventures i did the math the 4.56 looks tempting because of the acceleration and torque but I don't know if it will be too slow for the highway. I usually drive around 100, sometimes 120 km/h?! Again, I think that with 4.56, the engine will heat up less because it will have more power. Now I have 31s with 3.73 and it likes to run hot.

      I made those back when I did the 4.10s. Basically took a small sanding drumm on a drill and spun the inner race until it could just slip onto the carrier.

      Just last week I did an oil change on the diffs. The gear wear on both the front and back look normal. There was no obvious metal wear particles present in the oil. The oil was a bit darker than when it was fresh but this is very normal for a differential.
      Gear wear on the teeth look acceptable with the back looking better than the front. Probably because the pattern on the rear was better at the time of the install. It all looks good though, no noise and still running fine. I use Redline 75w90 in the front and Castrol 80w90 LSD oil in the rear.

    My Dana 30 has backlash shims on the outside of the bearing races. Is that incorrect

      I think that's incorrect unless there is a model that is setup like that. There are some axles with a shim on the outer of the bearing but normally its a very thick shim from factory. With the Dana 30 I'm pretty sure it's always on the inner of the bearing.

    Oil Slinger = The largest flat disc on the pinion
    Oil Baffle = The smaller dimpled disc (non flat disc)
