Great lesson! Was the file the same for the two color version-just two of the same screens-or did you dodge-out the under-hat-brim shadow? Also, were the screen angles changed for the base layer?
Yes you can. But again higher mesh count means you have to push harder to get the ink through the mesh and in that process you will start loosing the details. Unless you have an auto machine where the squeegee press is consistent.

Yes I used plastisol ink. To cure professionally conveyor dryer is best recommended, however heatpress will also work.

No it's not. Different technique. You can watch that color separation technique. Link in the comment.
What about using higher count mesh? Should this help with capturing the details

For White t-shirt, Grey and black. For black t-shirt, White and Grey is that right?
In the black it will be grey and then white highlight
