SHAPING A MUSHROOM CORE SURFBOARD
After building my first couple surfboards on my CNC board shaping machine, I quickly realized how dirty the process is for making boards. In an attempt to make shaping more enjoyable for myself, and the environment, I replaced the traditional EPS or PU foam core of a surfboard with mushroom mycelium. My hope for this project was to create a completely compostable core, where the fiberglass can be peeled off at the end of it's life. The eco mycelium core can then be composted into a garden without causing any environmental harm.

Creating a new surf / wingfoil board shape on my custom built CNC shaping machine for the first time. I also dabbled in vacuum bag lamination. I wanted to give this board a full carbon fiber wrap to keep it light, and stiff. This was a very fun project, and I'm very stoked how well the board turned out!

Assembling a large CNC router frame that I scored off the internet. The frame is made from 80/20 aluminum extrusions so I was able to use the pieces that I had available to create a custom frame. Hey Reece thanks for the LE video. What about the Aluula struts? I seem to have a issue getting the 6" extension from the valve forward to the LE. I had a blowout even after doing a low pressure inspection and massaging it forward. With No more OR :( we need to keep these kites going as long as possible. cheers Cros

Hey, great video. One suggestion as a physicist, I might perform your tests with samples which are cut to smaller widths than the clamps. It appears from the failure of the ALUULA sample that the clamp edges might either be cutting into the fabric due to small angle differences at high loads, from the result of extreme differential shearing along the clamp edges. Mentally visualizing the warp/weft grid of the weave, on the load side of the clamp edge you can imagine the load inducing uniaxial deformation, such that the grid squares become more and more rectangular as they grow increasingly elongated and increasingly thin. Further away on the outside of the clamp edge, the grid will remain closer, geometrically-speaking, to their original square shapes. Along that boundary, however, the weave will deform into an increasingly extreme diamond-like pattern, the localization of extreme changes in grid shapes. This is not completely unlike the sphagettification resulting from the extreme differential effects of gravity around black holes). This nonuniform stress on each column in the weave probably vastly exceeds the readout on your machine, as the load essentially becomes focused on those minute regions surrounding the clamp edges. This is why the rip clearly occurs along those columnar boundaries. Its worth noting that it’s not as if nonuniform stresses aren’t more realistic in a variety of real-world situations, but for the purpose of more accurate and precise measurement worth re-testing with fabric cut to a width less than the clamps if you want to meet ASTM regulations. If you email ALUULA, I’m sure they’d provide you with a spec sheets with results from various ASTM tests, as a heuristic your results shouldn’t be far off, as they test multiple times to determine values that are of maximum likelihood.

Just a hunch but maybe try two part Silicone in various durometers or hardness's for the suction cups? Great project and demo. Cut and paste re durometer from Rubbercal: " The softest silicone is a 40A durometer flexible silicone sheet due to its low durometer hardness rating. Solid silicone is offered in 40A, 50A, 60A, and 70A durometer ratings with the material getting harder as the durometer rating gets higher."
Did you put braces in of high density foam you used for the box all the way through to the deck?

I used the purple insulation foam in this video, but I wouldn't use it again. It was still too soft and got compressed after a few months of use. I ended up using some weird combo of plywood to disperse the load and high density pour foam. I would try and find a super hard material, maybe even balsa wood or something similar. And use carbon or wooden stringers to connect it to the deck.

6lb over 4lb for sure. The more dense the better.

Hi Reese, I loved watching this. The extra weight was the deal breaker. But gypsum is super heavy so weighing it with most of the gypsum sanded off may have shaved off an extra 2 lbs. One more idea, coming from an amateur mycologist. Dry out the mycelium longer, using a heat source. Mushrooms are incredibly good at retaining humidity, the mycelium can essentially hibernate, or go into zombie mode, thanks to that characteristic. I think finagling the drying process would also reduce the weight. So keep at it!
Hey Noah, thanks for the info. I actually did leave it in my shipping container with a dehumidifier for several months before shaping. It did subsatantially drop the weight of the mycelium, but it was still very heavy at this point. I was hoping that it would become light enough to use by shaping a very small board to offset the weight of the material. I think the real issue was the woodchip material being too heavy. If I do it again, I'll try using a lighter substrate material.

What should I Buy? Just took lessons - Former windsurfer - Proficient wind foiler. Got up right away and by 3rd lesson was staying upwind. Cabrinha Contra, Drifter, MotoX 12m in 10-15 kts. 155 TT Partial to Duotone- I like my SLS wings. Bought Dacron wings then upgraded quickly. Live in SF summer 15-25+. Travel to FL Winter 10-15 and San Diego 8-12 all year. Hawaii/Texas etc… I’m 57 - Looking for stable predictable confidence building handling. Safe jumping. Nothing too fancy. Big wind range and stable in gusts. Just want to have fun and feel comfortable exploring places I visit and sailing the bay. I do (wing)foil now and playing in small surf looks fun. My wife will kill me if I get hurt… 1. Spring for Evo DLab now. Duotone site recommends 11, 9, 8 covering 7-27 kts. Good: won’t grow out of it. Can buy smaller kites. Big wind range. Good relaunch- good in light and heavy air? Concerns - Will be too squirrely/high performance to learn everything on. I won’t feel confident or comfortable. Look like a$$ with DLab as rookie. 2. Rebel SLS 14, 10, 8. Good: Seems to fit my wish list perfectly. All about stability- gust handling 5 strut and still 3.4 Kilo for 12m New design with SLS - Likely more than enough performance but not cheap! Put money into Aluula? Bad: 5 struts too heavy? Need big size in light air? Feel sluggish? Nimble enough? Am I going to outgrow? 3. Ocean Rodeo Flite A? Roam? 4. Naish Pivot? - First season on something decent and cheap THEN later get something cutting edge? Suggestions? What am I missing?

Hey Thomas, I don't actually model the boards in Fusion. I prefer using shape 3D which is specially designed for board shaping. Fusion is a real pain in the ass when it comes to curvy things like surfboards. I just bring the boards into fusion when it's time to create the CNC codes.

Hey Curtis, I got all the aluminum extrusions and slider pieces from a brand called 80/20 aluminum. You can order custom length parts from them online. The vacuum pump, vacuum pot, and air tubing I got off amazon very cheap. And the vacuum pads are custom parts that I designed and made.
I've done lots of R and D lately into vacuum pumps and clamps, to use with my CNC. I've made myself 2 HDPE boards, with backer rod foam gaskets, no suction cups, but that's a cool idea. I've never seen anybody use a pressure pot....interesting idea..... The pump I have is oil-less, looks like yours isn't. I would highly recommend oil-less.
Hey, thanks for the info. The vacuum pump I have came with the pressure pot and was super cheap. Seems to do the trick for now. If It breaks I will try an oiless one next!
The epoxy used to glue the foam boards together is not the same that the one for reinforcement with fiberglass and carbon fiber right ? Also, Does the CNC machine have difficulty shaping when encountering epoxy?
Actually yes, I used the same epoxy for every step of the way. And no, such a thin layer of epoxy, like between the sheets of foam does not cause any issues with my shaping machine.

I'm not an expert in surfing, but from what I heard, leash meant to be stretchy, because if a strong wave will pull your board it can injure your leg. So this flexibility in the leash absorbs the stress. If you use very strong cord instead, you kind of loosing this qualities. Maybe you can insert this cord inside but remain tension on the outer tube? This way it still will provide an additional strength, but also remain stretchy? Love your videos, great job!
Hey Nerge, Ya good points, I actually did have the PU tube pre-loaded with the plan to absorb the initial shock. However it wasn't able to absorb enough of the shock and I ended up going back to a traditional solid PU leash chord.

Just from my local hardware/building supply store, it's just the normal 4'x8' EPS sheets they use for insulating houses.

Shaping out of foam will be much less time consuming, and probably decently cheaper. But I haven't shaped a wooden hollow core before so I can't say for sure what it will cost. It's called a CNC machine!

How do you set the registration after flipping the board? Do you have any advice for someone thinking about building their own cnc? Did you draw any inspiration from eg the MPCNC community?
I use a laser level to help line up the tip of the tool with my origin point on the board. And no I've never heard of the mpcnc community haha. I mainly just pulled info off of forums, CZcams, and made it work with the parts I was able to get my hands on.
Interesting. So that's how boards are "shaped" nowadays. Maybe soon, AI will do the rest of the build and everything else at the tip of keyboard nudges. Still, a nice outcome....good use of tech, tools, and friends.

I use a combo of blue tuck tape and window gasket tape.

I probably sleep too much actually haha. I didn't put any stringers in this one because the board is so thick it will be plenty stiff enough already. It would add extra weight and be kind of a pain to shape on the machine as well. The board has been holding up great, still no issues to this point without stringers. I know some people are doing dual stringers, one under each foilbox to support them. Then you don't have to do as much after shaping to stop the box from breaking. Could be worth trying.
What TPU did you use for the suction cups, in order to be soft enough? Awesome build!!

great work pal,. i guess is you had to program the motherboard (controller ) or something like that in order to use mach4
The controller I bought was designed to be used with Mach4. I just had to plug the wires into the correct places pretty much. There was also a plugin for the controller that I had to install into Mach4 as well. No real programming, just selecting which motor goes where, how fast I want it to move, etc. The instructions for the controller were quite easy to follow.

PLA is only compostable in a commercial composting facility. Compostable is not the same as biodegradable for those who weren’t aware there’s a difference.
Hello. What software do you use to design the board and generate the GCODE? Have you ever used BoardCAD?
Shape 3d for the shaping and Fusion 360 for the G code. No I've never used board cad.
