GEARBOX, CLUTCHES & FLYWHEEL - AUDI A5 3.0 TDI QUATTRO PROJECT - DARKSIDE DEVELOPMENTS - PART 11

- On first inspection of our Audi A5 we found some excessive play in the front drive flange cup. We initially suspected bearing wear but after removing the gearbox we found the problem to be something else...
Whilst the gearbox was out and the fact it wasn't a 2 minute job to do so, we also decided to replace the Flywheel for a new unit.
Another issue that we addressed at the same time was oil starvation causing clutch slip. Under hard acceleration oil is pushed to the back of the gearbox and away from the oil pick up. This in turn reduced the oil pressure providing the clamping force on the clutches and can cause momentary clutch slip.
The Catch Can kit we fitted allowed us to over fill the gearbox eliminating the pressure drop. Increasing the oil level will also help slow down the rising oil temperatures due to increased volume.

Can't appreciate enough how informative these videos are. Also the audio has improved greatly and that makes it even more enjoyable. Keep up the good work!
Thanks, the comment above disagrees! Haha
Really liking these video's guys , very informational yet easy to understand.

Very informative

Another awesome video one of my faves so far in the series really educational
After seeing your videos pop up again recently in my feed I’ve decided to start watching all these videos again, I did watch them first time round on different account. This is so above my level of knowledge but so fascinating, honestly some of the best mechanical content out there, your audio and picture is still great even 2years later, much appreciated! Also as said before, I’m getting my A5 3.0 TDi in about 10-12weeks, I’ll be coming over to you guys when I get it (I’ll book first, no worries) and just bought some of your T-shirt’s to be the peak male aesthetic 🤙🏻 see you soon Lads, top work!

Nice vid keep it up!
Excellent getting to the heart of it. You can and probably should get stiffer springs in the dual mass. Powerboat companies are the expert source when it comes to dual mass flywheels. They deal with 7000hp velvet drives. The DL501 OEM clutches are only rated to 450 ft-lbs. SSP Performance has 600 ft-lb and 800 ft-lb ($1,799) rated clutch packs. Also need viton seals and TCU tune for increased line pressure. Final stage is going to be an hd trans cooler.
The stock seals are Viton, we have a TCM tune and held way over 600lbs. We had a few customers with SSP clutches that slipped worse that stock too! We fitted a transmission cooler in a different video. Thanks for info related to DMF's.
@@DarksideDevelopments I didn't find your other video about that sorry
I've just done something similar on my car, front bearing was worn, got a new one from TPS no problems, about £35. Easiest way I found to get the stub axle out was to screw two longer bolts back into the flange against the housing, came out quite easily. I also managed to do it with the gearbox still installed in the car, was tight but just enough room to get the diff out.
Good idea!
i have play in my stub axle to. Is it the bearing in the differential you changed or just the stub axle?
What was the symptoms of your problem?
Little play is normal, i believe if its bearing, its the bearing inside the differential
Thanks this is very good information, I did want to now how the clutch works in these more modern cars , as I only Have a 2002 Volvo S60 D5, with one of the pipes from you with the map sensor Bose welded on, so I could fit a STD Bosch 4bar sensor,

Is flange shaft bearing failure cost knocking sound when starting drive? My isue is knocking sound from 0-25mph after that looks like sound gone, and the same when braking 30-0mph.
Would this cause any type of whine?🤔 mine has slight play and I also have a whine in 1st and 2nd?🤔

Hi great videos, one question which is the better gearbox, the dsg or the cvt box, I've got a a5 2.7 tdi with a cvt box and I've noticed a slight delay in take off is this normal on these cars, Ian
DSG for sure. CVT is quite weak and has a lot of issues. The delay is normal, that is one of the common issues! Try some new oil to start with
Great information. Do you think it is possible to remove the left side flange (removed at 3:50) with the gearbox still in the car? (my ElsaWin says I got to remove the whole gearbox and flywheel)
I think it will be impossible to pull the shaft all the way out but you can try first!
Looking good now! When are you upgrading the fuel pump? Should be over 400 bhp then!
Should have something on there in the next few days so a week or so for the videos
Hi guys, awesome video !!! Did you guys have a vibration at 60 + Mph? or just noticed the play? I have the vibrations, not bearing nor CV, not tires and rims. I found the play in the stub shaft right side. Figured that must be it. Found your video only while taking things apart. I didn't take the transmission out, just removed the stub shaft. looks good, probably will order a new one and hope for the best? Any advice is appreciated ..Thanks
We noticed some noises which is why we checked it but no vibrations. This usually down to prop shaft/centre bearing issues
Good work as always. I got manual 3.0 tdi with a vibrations from over 80 mph and higher. So far I have changed all wheel bearings, wheels and tires four times so far, front suspension whole , new drive shafts , new propshaft , new rear diff, gearbox mount, new bearing for the shaft going through gbox to driveshaft , tracking , springs ...... and its still there. You gave me an idea to check the play in that flange .... Will play be noticeable with drive shaft still attached?
What's the part number for that flange and bearings ?
sounds like fun! You would be able to feel it. Drop us an email with your VIN if you can feel play and we can sort you out :)
Hello, what power/torque will the 7speed stronic take easily please? Have a 3l tdi and looking at getting it mapped, do u map gearbox aswell. Been informed its best to have torque come in early and then build to match power. 👍👍

I have the 2 gen of this gearbox in my audi a4 year 2016. During first 30 minutes of driving when the oil is cold I feel quite strong vibrations while holding the brake pedal at stoplight. Vibrations are only on D and R. N and P is silky smooth. During any speed shifting seems ok no problem at all. After 30 minutes everything is at it should be. Vibrations are without any noise. I have brand new engine mounts but it didn't help. What could cause this problem?

Do you guys know what other 3.0tdi models these gearboxes are fitted to ? Looking at a a6 3.0tdi but put off with the multitronic and tiptronic boxes.
As a general rule, look for cars advertising S-tronic gearbox, that is Audi's terminology for DSG
The other types are generally advertised as Auto or Multi-tronic
Got a stage 2 audi s4 with upgraded pullys etc. Pushing 450 bhp. Clutch went so im getting an rs5 clutch put in. Whatd be the best advice for a gearbox remap
is the RS5 any different? I'm sure they are the same. We could tune the box but there are people with files off the shelf!
Any tips on the gearbox removal? It's very heavy, did you have to use VW prescribed transmission jack or any regular trans jack works just fine?
3 people and a normal 150kg jack is fine!
@@ryanp6138 I'm only one person, guess you are saying that I can use any good quality jack and don't bother getting ripped of buying VW's tools
Interesting stuff, never really fully understood how the VW DSG worked, sometimes they are called s-tronic and sometimes a multitronic then just DSG ? are these all the same thing? Please, asking for a friend, as they say.... 😊
Multitronic is a CVT. S-tronic is Longitudinal. DSG transverse but both are Dual Clutch.
@Ryan P My Audi A5 3.0tdi quattro Sport 2008 has 6 speed auto gearbox. Is it tiptronic being 2008 model..not S-tronic? If it is tiptronic what would be the max Nm the gearbox could safely handle..less than S-tronic or similar? Also I have noticed that after I have driven around a bit more aggressively (still in D not S mode) 2nd gear tends to change into 3rd gear a lot later in higher rpms nearly around 3rpms (not flooring at all driving calm now) + I can hear some sort of a whinny noise until the gear finally changes. Car is now at 148k miles with no previous record of any gearbox/diff oil changes. Love your A5 project by the way. As I'm only 1hr away from Darkside Developments is suspect you'll be seeing my A5 :) Thanks
It's worth changing the oil before doing anything else.
The TCU adapts to driving so if you are driving aggressively, the shift points will change.
The Tiptronic is rated to 700Nm but we have seen more through them
@@DarksideDevelopments Thanks a lot for the quick reply. Will probably come to you guys to service the gearbox and diffs. How much that would cost roughly?
@@2Fanatical Send us an email with your reg number and we can price up :)
My Dmf start to be noise at 60k miles , can i change it without clutches ?
You can but a clutch is not a huge portion not the labour/parts total so it's a false economy.
Do u no if the flange will fit Audi A4 b8 2.0 tdi 8 speed cvt gearbox as it looks the same flange
might be the same or similar
Hello, I've noticed a bit of play on the right side. I own a manual Audi A5 3.0 CCWA. Is it possible to replace the cup on the manual as well or is a bit different on the manual? Thanks
should be the same job!
in fact it was very interesting pal..... just curious about the flange you replaced...did you measure with a micrometer the snap ring? the new flange snap ring looked a lot thicker to the old one which was worn...im saying it think it was the snap ring that had worn thin through the torque of the crown wheel even though the diff is braced by the alloy cast the shafts still have minimal play thus wearing the snap ring.just a thought.
great stuff anyway ;)
I think the ring was the same thickness, it was the splines that wore a little

Was the any headway in determining the part number for the bearing. Someone makes that bearing, if the bearing cannot be replaced can a shim be used to help eliminate the movement in the shaft

Rated for big horsepower? I was always informed that these s tronic boxes can only take up to 600nm of torque so has always restricted me from going further. What can they genuinely take reliably do you know?
Great video guys!
Rated to 1000nm and people have gone beyond. Servicing these boxes is what people neglect and blame components. Ours was likely never done at 95k. 30-40 on the DSG side and 60 to 80 on the gear side.

Is the front an LSD or can you get an LSD (preferably torsen style) for it? Also, just to be clear, this IS the ZF8, yeah? Didn't know they came without torque converters...
