i am just making exhaust (headers 4-2-1, x pipe) and your 60 deg is to big , for gas flow ,10 deg is perfect but it is hard /impossible to weld inner joint so 15 is fine for every 2 in 1 or x pipe, and where is corner/turn one part can be cut on 5+5 deg max, so 10 deg in one pie part

I want make a pair of large 4 inch Dodge Challenger dual rectangular exhaust tips similar to Corvette quad exhaust tips but larger (5 inch inlet 4 inch outlets). I'm going to make an 8 into 1 header to a S475 turbocharger. Going to a 5 inch turbo back exhaust with 5 high flow catalytic 5 inch Flowmaster Outlaw Exhaust. Or is such a thing to difficult/expensive to make. (Which I could definitely see. Thanks
Hi, nice project. Roll the sheet into the desired shape (or buy a rectangular tube and cut it to the desired length) and weld the joint, then close one side with sheet metal, weld the sheet and drill a hole in the sheet with which you closed it (in your case 2 pieces for one) side). Then make the Y-tube and weld the previously made parts. In the video, you have the angles needed to make the Y-pipe, and determine the length according to your needs.
I measure with a vernier caliper. And if the pipes are of the same diameter, simply put the pipe on and mark where the cut is, with the fact that you will cut a few mm above the mark.
to connect one part cut on 60 deg and other cut on 15 deg, it is problem because 60deg cut is more elliptical than 15 deg, so you have non match of parts,

Look at the beginning of this video, you need to mark the pipe as shown in the video and mark the middle of the pipe on the band saw, then you cut 2 pieces one side 60° and the other 15° and 2 pieces one side 15° the other 90°, like in Y pipe video. In your case, you don't rotate the pipe, but all corners are cut on the same side. When you connect all pieces you will get Y pipe but left and right end pipe will be 90° from inlet pipe.
That is welding art!

After tacking the two halves together for the Y pipe how do you know where to cut it so that it will match the tube diameter?

With a band saw, cuts up to 60 degrees.

Thanks. I don't know the exact measurements of each part, but You have the cutting angles of each part, and you adjust the dimensions to your needs.

Look closely, there is no 60 on 15 connection, neither on the Y pipe nor on the X pipe.
