Build a Rusty Round Metal Sign

- I have never built a big round metal sign before. My most epic build to date. I built it out 16 gauge sheet metal. I plasma cut the pattern from a CNC cut template, welded it up, rusted it using muriatic acid and hydrogen peroxide, then clear coated it with polyurethane. I also used a really cool nutsert tool to attach the back of the sign. I think it turned out great. Here are some links to some of the products and tools I used.

Great job, don't tell anyone this was your first big round metal sign and they will think you have been doing it for many years. I'm not a welder either but you sure seem to know your way around one. Enjoyed watching it.

I really like the handmade touch. Using the plasma cutter by hand following a line made it really cool! Another idea to transfer the template is something is saw jimmy diresta often do, using a quick dusting of spray paint. Of course the way you did it kept you more involved in the beautiful piece. Thanks for sharing. I always learn something new!

Thinking of buying a plasma cutter for simple art works and watched your You Tube demo. OMG I will need to take an apprenticeship before I could ever do this. Very inspiring and very clever.
great video....some food for thought....build a clamp for your plasma torch on the side of that awesome cnc, re-teach location of the the tip, feeds and speeds and you've got a new toy

Great job . a tip on nut inserter put some grease on the trads first ,some times it hard to unscrew if it mushroom the nut to much. The tool will come off easier.

Great video, cheers for sharing with us. As an alternative for future thought, you could always mount the texta onto the cnc and draw the image directly onto the steel.

That signed turned out bad ass! This is perfect timing too, I've got a metal frame/reclaimed wood display case I'm building for a client and he wants it all rusty, I was just about to start looking around to see the best way to do it. Thanks for saving me the trouble! That's a sweet old stepside Ford you've got too.
+Braxton Wirthlin Thanks, Braxton. Once the muriatic acid dries it gets kinda scaly. Then spray the peroxide on it it rusts right before your eyes. It's not a real deep rust and you can actually wipe it off at first. Get a sealer on it soon after it dries and you will be good to go and have the rust kinda locked in. The Ford is an '85. It's in great shape too!

Right on Fred! Dave's gotta be super stoked with that bad boy. If you wanted to make life a tick easier, you could adjust your artwork and cut your wooden template 3/16" (or whatever the measurement is from edge to center on your tip) wider to use it as a guide for your plasma! :D

Outstanding Feddie! Just outstanding. I appreciate your showing an easy way to rust sheet metal. I'm putting up some corrugated tin wainscoting in my shop and want to rust up some areas. This will work great!

+RL Fort Thanks for watching, Bob. After the muriatic acid dries it gets kind of scaly. The peroxide will rust it righ before your eyes. It's not a deep rust. More of a patina. That is a really cool build. At least you had a CNC router to make a wood template for the sign. I remember before we built our CNC plasma table we would draw out parts in CAD, print them on paper and then make wood templates (don't have a cnc router since we don't do much wood) and then hand cut around the wood.

great project! I had an idea like this, not started yet, but I plan to use a spring loaded sharpie holder on the CNC machine to draw the design on the metal sheet.

Great job! Definitely gave me some great ideas for future sign projects on my Plasma CNC regarding design aspects for assembly and lights on large round signs like that. I do quite a few of the large round signs and have never done any enclosed with lights before. And props for all the hand-cutting with your plasma torch!!!

This may be in the comments already, but I immediately wondered why not mount the Sharpie to the spindle, and have the router draw the pattern on your material?
Hey Feddie, that thing turned out great - frustrations and all! That was a lot of hard work, but it was worth the wait, IMHO. I've seen those CNC machines that use plasma cutters instead of routers. Can you transition your CNC to do that kinda work? Def would save a huge step in your process obviously. Just curious. Either way, it's an awesome sign. Good job, man. Troy
