The XR650l Left Me Stranded - Engine Cranks but Won't Start

  • Just thought I'd share my recent breakdown experience. The xr650l left me stranded on the side of the road in 100+ degree heat. I was riding along having a great ride when suddenly it was like someone flipped the kill switch. I let the bike cool down for a while and it would crank fine but no fire. I had heard about CDI issues causing this problem so I ordered a new one from walmart.com. It's easy to change and probably a good idea to have a spare.

      Wonder if it started after a hot soak. My old box would start cold.

    My buddy broke down on my 2016 650 going to Mt. Baldy. Half way past the two tunnels. I was on my 2016 RG. Road back to the shop and got my truck. Looked up YT and found your tutorial. Awesome, thank you. I am going to diagnose today.

    ONCE IN A WHILE, the best stuff in the world, have issues. I was thinking of just buying another one just because, peace, ride safe. Keep extra parts. 👍

    Yep I had that issue once myself it cranks and cranks and wouldn’t start I’ve heard the CDI box is go bad but now after watching your video I’m gonna order one and swap it out just because

      Wish it was a fixed mind about the $100 1. Thinking Honda OEM would be best. I had the same problem first time I road it.

    Make sure the new unit has a bit of cushioning from vibration as well. A small bit of foam or some thin padding.

    Never heard of that kind of failure. KLR650's don't have that but we have other issues. Gotta love the one lungers.

    I test road and bought a XR200R and on the way home less than 3 miles down the road the stator burned out. Got a used stator at the motorcycle junkyard for $35 and rode it for 3 years with no problems before I sold it. The guy I sold it to rode it for 5 years before he had to rebuild the engine. The electronics have a mind of their own. I always test the stator and pulse coil before buying a CDI box. Neither are a really that common of a problem more of a fluke thing. I wouldn't have spares on hand unless that was your only vehicle in SHTF. You have other modes of transportation like your tractor and old Chevy, that truck would be easier to find parts.

    Thanks for the share! My 97 XR600 its a nightmare to start when is hot or even warm. Pretty sad about it cause I work at a Hospital and would love to be able to trust my bike. Cheers :)

      Sounds like a jetting issue. I know these carbs tend to run too lean from the factory. Look into Dave's mod if you haven't heard of it. It's supposed to fix some of those issues. Good luck!

    I really believe these CDI boxes are suffering failure from the vibrations of the bike. Namely, from the tight space they are occupying in its rubber cover. The resonance of the vibrations causes the solder to crack over time. I have removed the rubber cover and allowed the CDI boxes to sit in its space with some wiggle room so that the resonance of vibration is never the same frequency over time as the box is never in the same location give or take 1-2mm…that’s all the box needs to move to cancel any resonance build up.

    I have a 93 which I bought new and I have had a pulse generator go bad but no cdi issues I live in Texas & it being air cooled …also removed by the scoops the head shake @ over 85mph won’t be ignored no matter how much your knees are gripping the tank ! I’d invest in a stabilizer but I’m not on highway that much & the bike already carries too much weight up high!

    There is a permanent fix to the CDI problems like I suffered through. Order an OEM spare. I will be making a video on this as well prob 5-30-2024. remove the CDI from the bike, Cut the plastic back off the unit, not the potted or soft side. Resolder all the solder joints on the pc board, making sure of all the electronic precautions, like being grounded to the neg plug terminal, and earth ground. Plug it back in and see if you got spark. I would also do the same thing to the OEM spare to be sure that it didn't let you down. Mine is a 1994 XR650L and I had to do that to it. The wave solder machines if they are not tuned or operated properly will give you no end of headaches in the finished product. Most circuit boards had items with different gauge wires poking through, and if the machine isn't heated so the heaviest gauge wire has a solid joint, then the board will fail. Look at the circuit board in the dash of Ford Windstars they had real lousy reputation for all their electrical problems, but if you pull that one board and resolder it, you'd have a fun van. Also thanks to Raesvet who did a video showing this, I would have chatted with him , but his comment is turned off. My riding and wrenching credentials go back to 1965, and if I can get through the 1000's of hours of video editing I have to do, I post some new ones. Sorry about writing a book.

    The Czech guys are the best CDI replacement suppliers. You'll need to find them on the internet. I sold my XR so I am slightly out of the loop.

    easy to drain the battery trying to start sometimes, ive stated carrying a dewalt 20v tool battary and some jumper leads, its small and compact and will get you out of a jam

    The CDI is a known issue with these bikes. As soon as I bought mine I immediately bought a spare CDI. I also swapped out the stock battery with a lithium that has a built in jump start feature. One of the down sides of not having a kick start.

      @@TheHandsOnChannel No, not yet. The new battery reduced a significant amount of weight over the stock lead acid battery. With the battery box in the stock location, I really don't notice any issues with it being where it is. If I drop the bike and break the box, I will relocate it then.
      I don't care for overly heavy dual sport / Adventure bikes as I like to get a little playful in the dirt. The big Honda is just about the upper limit for me. But I absolutely love the XRL. I couldn't be more pleased with my decision to get it.

    I have a XR650L and a spair much smaller CDI unit.... I haven't tried the new spair but probably will sense I go a long way up into the mountains when I ride way too far to push it back.... and I haven't been carying it on the bike.... i will change that time to put it in the battery box just incase I need it ! thanks for the video !

      Don't use the smaller cdi. It will blow a fuse when you hit the start button.

    Before looking at CDI, did you check for spark? I have replaced my CDI once before but unsure if that was the root cause. May sound obvious but I have flooded my bike many times, it will crank and crank and never start. I usually let my bike idle at low RPM before shutting it down even to refill gas. When I'm done riding I completely close the petcock and let it idle, seems to help with flooding and bad/old gas in the carb.

      Yes I checked for spark first. I had no spark so I assumed it was either the coil or the CDI. Good luck.

      @@TheHandsOnChannel update (recent issue): ha so another crazy story my bike would suddenly sputter and completely die and unable to start, super confusing, replaced the CDI and same problem, when taking things apart I found that one of the two wires that connect to the spark plug wire (coil) was loose, crimped that down and problem solved super weird/easy problem glad I found it!

      sounds like your float level is a bit high bud ! problem is with plastic floats their not adjustable but you can heat a small screwdriver and carefully bend the tang up.... or just buy a new float !

      I think it was about 2,000 miles or less. But this bike is a 96 model so I think age killed it.

    Do you know what's the problem with my xr650 it dosent crank I already changed the fuses already and the starter looked good do you think it's the cdi box

      No if it's not cranking start at the battery, check the cables and switches.

      check ALL the safety switches, the starter relay and see if you can turn the engine over by hand (put it in gear and turn the rear tire) if you can't you have other problems like a cylinder full of gas. pull the plug and try cranking it over look for spark on the spark plug .... that darn kill switch on the handle bar causes more people problems than it is worth, make sure it is in the RUN position.

    I would be wary of purchasing a CDI for $20. That is cheap chinese junk. However, I did purchase an OEM from Honda and it only lasted 2 weeks. So it's very frustrating to say the least.

      @@TheHandsOnChannel Yep, but it runs on a different electrical system so it doesn't need the battery. Thus the CDI must be different. The actual engine itself is almost identical so you can swap bits like the kickstart and sidecase etc. To be honest, a newish XR600 is a better bike, without all the extra weight of starter motor and so on. Road legal in the UK and most European countries. BRRRRAAAAAP!

      I don't remember what I said about it in the video but when I got it a couple of years back it had 600 original miles. One of my best deals ever. I usually put about 4-600 miles per year on it, mostly dirt.

      I got one of those to use for a just in case spare and when I tested it, it instantly blew the headlight fuse. So buyer beware.
