  • This week we continue Project Jigsaw, our 1960's inspired supercar project based on a Porsche Boxster. This week we design and fabricate the custom hinge we need to mount the front clamshell and have it open and close as needed. Then we continue shaping the custom front end out of aluminum. Come along as Tony and Ryan problem-solve the complex engineering behind this project, and take jabs at each other all along the way!

    I’m a house painter and some days I go to Lowe’s up to four times especially when I jump over to repairing some plumbing or electrical. I’m a painter but I do everything. I’m trying to start paint cars professionally not too. I’ve done a few but not on a professional level. I LOVE this build! Y’all are great & make an awesome team.

    Mastering mild steel is daunting, I can't imagine aluminium. The hood shape is coming together so well, loving the 60's shapes.

    My wife, sent me for two of hes educations, when he still worked here in Sweden! I was there, when we built a Cobra in aluminium and for the lead filler course. As a fabricator myself, I like to see You making real coachwork. Not using plastic filler, as 99% of those, who do "body work" on cars.

    Recently found your channel ... love it! ... and subscribed today. I retired from a life in the Canadian shipyard business which is similar to the fabrication you are doing but in the heavy steel industry. Your vlogs make me recall oh so many fond memories and even challenging situations with some great professional workmates.     *Once the clamshell is complete, you should have a mold made for it, just incase it gets damaged...*
    Could fall back on having it remade in carbon, if any oopsies happen.

    You should do a hinge mechanism like what bad obsession motorsports did with project binky. Folds forward and tool less removal of the front section. Nonetheless really enjoying seeing this take shape.

    If the finished car comes out looking as good as the rendered maroon coloured one in the intro, you could sell posters of it, I'd buy one. That being said, I'd also buy a poster of Tony as the Teletubby sun.

    Hey Ryan, have you watched the recent Rünge video where he shapes lexan for the headlights on the RS010? Seems like something you could pull off.
    Its my opinion that an inset headlight similar to that would really suit the character the build much better than a 928 style flip up.

    Ever considered mounting the 993 headlights inside of the clamshell, vertically, with a lens cover flush with the clam? Would be more period correct. Have been looking at the renders and drawings since the start and only just spotted why it felt off - not many cars had angled headlights at the time, Muira aside. Always felt its headlights could have been better resolved, fantastic looking car that it was.

    Loving the whole concept. I've been watching every episode as it's come out. A question about airflow: firstly, will you be doing a ledge drop from the front of the hood to the radiator outlet like in your model (and most supercars of that era) to assist in airflow and prevent it from causing a stall there? And the same with the rear window - I know that having a custom rear window will be a pain, but having a drop between the rear supports where the rear glass is going will also create a lot of turbulent flow. Will you be looking at slanting the rear of the cockpit more?

    With this hinge design, will the fender and door panel skins meeting, prevent you from opening the hood....at least....not scratch the paint on 2 panels when operating?

      As a distinguished connoisseur of metal critiquing 🧐 I recommend always keeping the surfaces of English wheel equipment 100% clean and shiny, like the tip of an English mans snooker cue, can otherwise be subject to friction/grip…
      Reckon there are wheel specific products that enhance performance..

    7 inch round headlights from the era would be better. it would make it of the period you are shooting for than the ones your using. They are fine just my thought.

      axis more to the rear, a bit off, so they pop up a bit like a bug wings, to the angry side, popping jus a couple of inches, with laser beams and stuff under, like spider ;)

      @@dylang8024 Indeed...round pop ups could be a design signature too, I don't remember seeing any out there ,especially later designs. Possibilities with a nowadays light tech are plentiful

    Im not a metal worker but couldnt you cut a slit out of the steel tube and slide it on to the bracket then weld it. Then it wouldnt be up too high or down too low and you could still use the aluminum pipe and the 3d printed bushings the same way.

      Hey Sean! We haven’t used it to scan a full size car yet, however they do claim it can do large objects (Revopoint scans a helicopter in an example they’ve shown). You can find more info on the scanner we used and a discount code in the video description!

    Shouldn't the clam shell hinges should be mounted to the same side of the chassis mounts so you can slide the clam shell sideways when open to remove it from the car? Where you've welded it the clam shell cannot be removed.

    You should tack weld the nuts to the top side of the hinge brackets and drive the bolts up from under the car to make it easier to remove in the future.

      Not a bad idea! We considered this, but aren't sure we want to sacrifice the adjustability of slightly oversized holes with these nuts/bolts. Clamshell adjustment will be important in case something misaligns later on, however -- we might just be paranoid, haha!
