How to install Polini Gears in a BugEye Yamaha Zuma

    The 2t Bug Eye model Yamaha Zuma (2002-2011) was geared really short from the factory, so when you have a big bore kit installed, they tend to top out very quickly. These straight cut gears are a must for a big bore equipped Bug Eye Yamaha Zuma and depending on the state of tune can add up to 10mph on the top end!
    You'll need access to a press, and an impact gun will help quite a bit to get the clutch off to do this install. If you don't have a press, any decent repair shop or machine shop will, and normally they don't charge much to help you out.
    Also, you'll need replacement gear oil. Don't cheap out here, your new gears are straight cut instead of helical cut like the stock ones and they won't like cheap oil. You should have quality gear oil on hand for all of your bikes anyway.

    Bye any chance do you know if these Zuma type gears will work with an off brand taiwan 2 stroke I have an alpha sports Kaliber(yamaha axis) rep taiwan. I already put the polini sport 70 cylinder I think I wanna try some race gears

      Pop those gears out of the case and take a look at them. Minarelli engines use 2 different gearset designs. One has an ear at the end of the long shaft, one does not. Here's links to both styles:

    So why was the old gear on the output shaft that the clutch sits on twisted like 10 degrees or whatever when the new gears teeth were straight? Is this why you changed it?

      We changed gears to get a higher top speed. Zumas are geared very short stock, so when you install a Big Bore Kit, to get the most out of it sometimes you need new gears.
      What you're seeing is the difference between helical cut gears and straight cut gears. Helical cut gears have the teeth cut an an angle, and straight cut gears are like what you saw on the Polini gears, they're just that: straight. Straight cut gears are VERY STRONG, but are also VERY LOUD; they howl when they mesh. While helical gears are not quite as strong, they do tend to be much much quieter, which is why the OEMs use them. There was nothing wrong with those gears when we removed them.

    Do you recommend cutting open the CVT cover to vent the hot air out?

      We don't generally recommend cutting a stock CVT cover ever for normal street use. If you have a high-performance build, and it makes a lot of heat we would suggest a purpose made high venting CVT cover instead of a cut stock cover so that it is properly cut and reinforced if necessary.

      I'd recommend to be as careful as possible, you never know when you might need anything that you've taken apart.

      Dunno. Never used it. I think it's an installation helper for presses. It's not in the paperwork or anything that I saw... not that I looked closely.
