How to make a Power File (with basic tools) | Angle Grinder Hack | Grinder Attachment

    Filing is not a lot of fun. Power filing is. So I made a belt sander attachment for my angle grinder.
    Commercially sold power files are either cheap pieces of crap or very expensive. All it takes is a grinder a couple of files, a drill, a welding machine and a bit of time. The hole saw I used is a bi-metal hole saw.

    Dear Cosmas, I must say for a guy that has been building stuff since I was 5, I am impressed with you ingenuity and quality of work acquired with (sorry to say) cheap household style tools. I was given a cheapo Chinese style belt sander like yours and got rid of it. Your hard work and passion have inspired me to make an attachment for myself. I would be happy to assist you with anything you may be having trouble with as thanks for your inspiration. I am a tool designer and manage a tool room that could make some parts you may not have the ability to achieve at home, ie. I would have just made the grinder clamp on my WEDM machine.

    cosmas, if the drill was high speed steel you can`t harden this way but you`re fine to use as axle. as you said the bearing will crap out before anything. this is an excellent job and i really like the file work (even if you don`t like it :)) the clamp piece came just extraordinary man, let me tell you i see welds and metalworking everyday and this is top notch. hats off to the design of the pin and the slot.
    as you welded a solid bar to the thin wall you noticed you didn`t blew any holes, that`s because the solid is acting like a heat sink and consciously or not one tend to direct the heat to this part which is correct and helps with the excess heat. a trick you could use next time you have to weld so thin is to fill the tubing with solid bar or a strap firmly against the side to weld, aluminium or copper works even best. you can also start the arc on a piece of solid stock you put close to the weld and "walk" the arc to the joint (if it makes any sense what i`m trying to explain). that transformer is making a lot of noise ! haha reminded me of my first machines (nothing "electronic" to smoke ah?), see if the metal plates of the transformer aren`t getting loose, soft rubber feet help with the noise. and one important thing with a transformer if you have a metal cart or table put something btw the welder and the metal or the magnetic field is going to sink in these parts and make a mess of your settings. thanks for sharing man. take care. pete

    I keep watching videos of this sort ,because sometimes I come across some tricks which I could use although it would be not possible to make the entire product. In this video I learnt how to make a tiny metal pulley with the drill and the angle grinder. I had never thought of it.Thanks!!!!

    You are genius, Cosmas. I bought a Makita 9032 when I needed a belt sander. It was expensive and the motor is sticking aside making it quite unbalanced. Your thing looks better especially if it is installed on a very small angle grinder. And, one more thing: I was dreaming of a cordless belt sander, but did not find a single model available in the World. And you made it possible!!! Brilliant idea!

      I don't know John. To me this is not a competition and I don't think it should be. I certainly wouldn't take it off my list only because you made something similar before. I know that some fiewers become a bit irritating when they suspect that an idea is not completely new. I think those people are idiots because almost every idea is somehow inspired by another. And especially when it comes to something like this thing. I didn't invent it.
      So please don't be a baby and don't cancel it. :D

    For those that don't have access to making the clamp section, the guards meant for larger grinders usually have a deeper wall, at @1 2 dollars, one can be bought, cut, and repurposed. Most hardware stores carry a small selection of aftermarket parts for tools. IF one is lucky, one could find a flat wall guard, that's perfect since you can just drill in to the face and make a support directly from that without even modifying a thing. Bosch guards usually are build that way, and out of quite thick material.

    You really did an awesome job on this! It takes a smart creative mind, combined with mechanical skills to fabricate tools like this. Not many people possess this ability. People who sit in an office all day are usually are the ones with the highly coveted, "well respected", overpaid professions. But, without people like this, our world would grind to a halt.
    In the school system where I live I recently found out that shop class was no longer offered because it was felt more time should be focused on computers. What a misguided tragedy that is! It just shows the lack of respect society has for anyone who works with their hands for a living.

    i use a little work sharp belt sharpener a great deal for little shaping and deburring tasks. never knew it could be used as such but use it for this more than for sharpening by far. light and handy too, but not heavy duty like this sweet ass build

    btw, since not all bearings are made for that high rpm, you could use a speedvariable anglegrinder. these go from 2K to 11K so it is a very nice addon to adjust the agressiveness of the sander ;-). greetings

    Thank you looks a nice and easy design think I might have a go.
    but just a thought for you as I going to do it on mine
    instead of an 8mm drill for shaft use an old M8 tap as you should find that the end is 8mm (7.98mm with micrometer) I have used them for locating pins for jigs I made and just for extra info M6 taps are 6mm die and M10 are 10mm +/- 0.02mm: I keep ALL old taps
    they are also good for making samll fox wedges
