How To Replace The Alternator Stator On A Royal Enfield Bullet Motorcycle

- Here is how to replace the alternator stator on a Royal Enfield Bullet 500 motorcycle. If your battery keeps going dead, or your headlight won't light up, or both, the problem may be your alternator stator. Fortunately, it is very easy to replace the alternator stator with a new one, and Royal Enfield alternator stators are cheap to buy and easy to install. First hook up an ampmeter to the stator to see if it is generating power on the purple wires, which feed the DC system, and then check for power on the orange and yellow wires, which feed the headlight. If there's no power, or low power, the alternator stator needs to be replaced. This video shows you how to replace the alternator stator on your Royal Enfield Bullet motorcycle. If you are replacing the stator with an identical replacement stator, you don't need to replace the magnetic rotor in the middle. What we do in India is we put thick card paper between magnet and coil to have even space. Works all the time :) Good video mate.

Thanks for the detailed video on this. This is so helpful. I have a feeling the alternator on my 2007 military iron barrel is shot (no AC voltage between violet/yellow/amber wires) and I'm going to use this as a reference. Hoping that's all there is when I open the primary case *fingers crossed*

Thanks! I will check it ;). The multimeter reading in the output AC wires is around 2 v, so I hope will be that something is no placed well, otherwise I will have to change the alternator, a big odyssey in México due the lack of spares :(

I am planning to go for a lucas type high output alternator which puts out 200watts. I am going to do a long ride for which i would need add some additional lights and a highway horn. What are your suggestions on that should installing high output alternator and bigger battery solve my problem ? Thanks i advance.

This wouldn't have anything to do with intermittent or weak spark? My 2003 bullet has an electronic ignition and I'm thinking that might be the issue. I am going to convert it back to points. Not sure what else to do. I installed a new coil and spark plug.

I own a 350cc 1993 Bullet, and I think I have problems with my alternator (the motorcycle stops when I switch the lights on). I have dismanteled it to look for a failure, but the ohm test -continuity and earthing- (to the stator) results good. It could be a rotor failure?

I recently bought a '01 Bullet (china diesel) in a not so good condition.
My problem now is the headlight. After changing the broken alternator what works now is: battery charging, turn signals, break lights, beam and headlight flasher, horn. What doesn't work: regular headlight and taillight. Any idea what might be the issue(s)? Btw. I'm more or less a noob, especially in electrics.

In fact, I had executed that test (and also I have started the motorcycle with a battery charger and all works fine with that). As I say before, I made the continuity and earthing test to the estator and all seems to be correct. So, I discard the problem related with the stator but I dont know how to test the rotor (This kind of rotor doesnt have conmutator like in a car alternator). Do you have any idea how to test the rotor? As I say before, I read that its most common to have a broke stator
Hey. Thanks a lot for this video. It was really helpful as a reference for doing this kind of maintenance on my own. I've been having charging issues with my 97 500 bullet. When I opened up the side cover I realized that the stator on my bike does not shift around like what you mentioned at 7:53. Once, I've placed the stator onto the 3 bolts, even without tightening the bolts down, there is absolutely no play to work with. I found the only way to adjust the air gap on mine was to add a few washers on the bolts which moved the entire stator to the direction I want. However, I don't think this has worked well. Any suggestions?
+Romy Mathew Check the Royal Enfield forums on this subject. I know that there are a lot of people who have had these problems and are asking and answering questions about it. I think it varies depending on the model of stator that you buy.
Useful and detailed video. I have a 2002 350 with a slight leak from primary cover. Would a new gasket cure or is machining of cover probable cause for leak? I can't find these rubber gaskets anywhere either, any ideas? Cheers
A new gasket should fix it. It is thick rubber. You can buy one on eBay.

You should use shims to centralise the stator. Plastic milk bottle is about the right thickness.

What tools are you using? I am looking to buy a Force 142 peice tool set, but its really expensive. I have a 2005 Thunderbird AVL-CDI. its running for 18000 INR.
Just a regular tool set, except for the clutch puller.
Excellent video. Do you still own this bike and if so is this Stator still working fine? I have just bought a 50 yr old R/E Bullet and mine also has 4 wires too but i'm swapping it out for a more popular 3 Wire Version so i can do away with the AC Headlights & fit a Boyer-Bransden Powerbox & Electronic Ignition. They don't supply a wiring diagram for a 4 Wired Stator.

I have replaced the Stator and Rotor in my 1982 model Royal Enfield. The problem is that the Ac voltage shown at both the wire pairs show vast fluctuations on my multimeter.
What could be the reason.

Hello Brother, need a help. Would like to know if an alternator fixing nut is missing from a RE bike what can be the consequences. Not sure how it was lost. My model is Thunderbird 350 BS3 India. That nut can be seen sitting on the top of the engine cover just before the rear wheel disc brake oil compartment. RE is not able to provide at the moment due to Covid-19 lockdown. Inserting any matching screw and washer can do the job somewhat or my battery would drain out or my electricals will malfunction? Would long drives be risky?
I’m not sure, but I think you could use a different nut and washer as long as it was the right size. On my 500, the alternator will move around a lot and destroy itself if all the nuts are loose.

I don’t remember exactly, but I’m pretty sure it doesn’t matter because it’s sending AC current.
It is eays to make a gauge for measuring the distance between the rotor and the stator.
Take a PET-bottle, cut it in the right shape and put it between rotor ans stator. The bottle shall move easily without sticking.

Can you please share the link of that alternator, from where you buy it...cause I'm facing the same issue in my motorcycle, it's from the 1996.
I bought it from Ninfieldgear, but they are out of business now. You might be able to find some things on eBay. There are a lot of eBay Enfield parts that ship cheap from India.

Unlike your bike model (after mid 99), my headlight is fed from the battery, no direct power from the alternator. I read somewhere in te web that is most probably that the stator fails, so Im a little confused now. Cheers from México! and Thanks in advance for your comments.
Hi hoohoohoblin nice video adding 500ml of oil is usually enough for the primary, I ran my 2002 AVL 350 without any oil deliberately it didn't seem to make much difference, maybe a wee bit more noisy without the oil :-)

Sorry, I am not agree with you Sir. You must use a piece of X-Ray flim or Negative film to ensure the perfect gap between the alternator and the magnet. I am riding and maintain my bull since 1994 and it is 1982 Standard model. Thanks.
