Project Towverlander 7.3 Excursion Coilover Conversion | Knucklehead Garage

- This time on Knucklehead Garage we are taking our 7.3 powerstroke Excursion Build to all new heights with some of the best suspension on the market. We start by ripping out the stock Ford Excursion axles to replace them with updated F250 axles including a Super 60 front. Then we ditch the front leaf springs and swap to radius arms and Coilovers thanks to some Carli Suspension in the front featuring King Coilovers. Then we bolt in a set of remote res shocks and deaver light duty springs in the rear for the ultimate ride quality. Last but not least we bolt on a set of 37" BFG KM3 tires wrapped around custom Trail Ready Beadlock wheels. Then we finish off the look of the build with some Heavy duty Buckstop bumpers front and rear equipped with KC lights. Stay tuned for the next episode where we button everything up and make this Excursion Overland build really stand out.

I have an '03 Excursion Diesel 4x4 with 6.0 that's bullet proofed. I put Hammerhead bumpers and Warn winch, dual front shocks and 33" tires. After watching your build I feel very underachieved. You guys are very talented and have the tools and know how. I will have to consider stepping up my game. Your equipment and part suppliers list should be helpful.

Just a heads up. The 05 and up frames had extra reinforcements behind the coil buckets and around the radius arm mounts to reduce flex. You can look at another frame or you can find pics online that show the reinforced areas. Rad build!

I must of missed it. Can’t believe it’s already been a year. Instead of the axle swap I went with the full traction coil over 4 link conversion. It’s been great for the last 7 years. My 00 ccsb f250 has been like a totally different truck from when it had front leaf springs. Cheers

Ive got Tom Woods shafts in my daily driven Jeep Wk and also a pair of them in my LS swapped CJ-7. Both have a gold seal warranty as well. They are great guys over there very helpful and informative.
P.S. I have followed the Toverlander from the beginning. Love the build. Have a 7.3 Powerstroke in my 01 F250. Actually done a lot of the same mods to motor that you have with a few variations. I went ahead and converted mine to T4. Thanks for the great content as usual!

Running Tom Woods front and rear on my 1999 2 DR Tahoe that was straight axle swapped on 37s! Haven't had any issues whatsoever going on 15,000 miles of use. Can't wait to see the Towverlander out on the trail!

I've got a 1978 F250 4x4 (460/E4OD/NP205/HPD60F/D70R) and bought new TW driveshafts September 2016. They have been holding up great!
we run them in a lot of our rigs.

Thank you for sharing, nice work, good shop atmosphere. I have a 2004 Excursion, and when I am home I try to do the work myself. This will be my last deployment, and I will try to get it ready for a trip from Uruguay to Virginia. I did pick up few good suggestions from your work, also some bad ones. Will let you all know if we make it. We will try to use many of the part you show during your conversion I think will help for our long trip.

Looks like all good upgrades. I did Killmat on my doors and interior. I also did the medical tubing upgrade on all the door gaskets. One of my next upgrades is solar panels on my roof.

My Pitman arm actually came loose and detached on my Duramax. Thankfully i was only doing 25 when it did and my wheels didnt catch and turn. Love the build even tho im a year behind

I like all of it except the filing cabinet on the rear bumper
Can’t have too much storage. Plus it keeps you from having to open everything up to put smaller things in the rear of the truck. The box can be unbolted and you can put anything you’d like on that swing.

I'm looking at getting a 7.3 excursion for up here in Wisconsin for winter does need some work it runs but it smokes a little bit I think it needs a set of injectors then following the build I love that truck

If it has 200k miles or more on the factory injectors, they are likely in need of replacement.

@@wowcrazy70 they all have their quirks and issues. If you aren’t a diesel person, or aren’t pretty mechanically inclined, I’d steer clear of any diesel. I have 3, and OS go broke of I didn’t do my own repairs. The V10s drink more fuel, but you’d have to drive the wheels off that thing to ever make up the difference in purchase price. Plus, the V10 is significantly quieter. I’m just a diesel guy, and I bought this one when prices were more reasonable.

@bustedknucklefilms i always do the trac bar after the steering is hooked up and the tires are on the ground you can turn the steering wheel and align the trac bar way easier then ratchet straps.

Badass rig!! Jealous to be honest. My Dad had an 05, 5.4, that I was going to do a cummins swap on with my 06 5.9 but my Dads ex had better plans. Her issue with box wine didn't match to well with her driving ability and she totaled it 😡.
Now I'm in a 2018 Ram 2500 6.7 G56 with a Thuren 2.5" level, Fox resi's in the front, 2.0's in the rear, Thuren trakbar front and rear, 22x11 o offset American Force wheels with 34" tires.
Excursions are getting hard to find.

Giving these old trucks more power and a better ride is a lot cheaper, and cooler, than buying a new truck. Most people have no idea that this truck is 21 years old.

You should put a methanol injection kit in. I DYIed my own and helps with EGTs a lot especially towing over step grades. I use an 8in PVC pipe capped on both ends and installed along the frame on the bottom as a water tank on my 2000 Excursion.

I think I have the correct turbo and tuning to keeps the EGTs in check. I guess I'll find out this summer when we take it out west...

Great build partners make all the difference
Next time you guys work on a 4x4 front track bar, leave on bolted to the axle and lower it on the wheels and tires then turn the steering wheel, it will allow the gear box to move the frame in to place so you can put the upper track bar bolt in and no have to use a ratchet strap to move the axle. Because if you have to move the axle instead of the frame you are fighting the suspension.
That works great, when there is a steering system in the truck 😉
