Super clean build. I swapped an XR 100 engine into a CR 85 chassis way back in the day. This seems to be the way to go now for an XR 100 build unless you have a blown up 85 lying around. Tinkering on stuff like this as a kid was what got me interested in mechanical work and welding. I will agree that today the KLX 140 is the way to go, out of the box it has most of what this bike has minus suspension and handlebars.
No they will not. Im not aware of any budget plastics. The crf110 plastics were only able to fit easily because of the cr85 forks, and it took some modification.
Id have to say the klx140L is the top playbike at the moment. Xr100s are really awesome bikes, but are extremely expensive and difficult to build to be competitive in playbike racing. Klx110 is considered a pitbike, at least in racing terms. Klx110 chassis is a wonderful bike to build into a full mod. If you are just pleasure riding, you cannot go wrong with a klx110, klx140 or xr100. All wonderful pleasure riding chassis. Really comes down to how much money, time, and know how you have, and whether or not you will be racing. Klx110s take some decent know how to build and also lots of money. Xr100s parts are not nearly as available as klx140 chassis. The klx140 can be enjoyed in pretty much stock form.

I'm leaning more towards the 140. I considered a crf230f with 150f wheels but it's so hard to find any newer 230f's.

Yes klx140 is an awesome bike out of the box! But there is something about these xr/crf100s that is just so cool.

How straight forward is the plastic and seat swap? Understand tank will need to be replaced. Lots of fab work?
These are the oem plastics and seat for a 2005 crf100. Only thing that is different is the crf110 front fender.

You wont be dissapointed with the 140! That would be my decision in your case as well 🤝
What size jets and what elevation are you at?
It has a mikuni vm26 on it. Main jet is 195 and pilot is 22.5. I am at 660’ elevation.

Its never had any overheating issues. Even in hot conditions.

It has been done, but its not a direct bolt in. Fabrication is required.
