  • This was a fun project! I learned a lot while trying to make this wing for my Porsche Cayman... too bad it was a failure! My next attempt will be better I promise.

    Can use the contact adhesive to lay the carbon down first in the right position which will stop the lifting

    Solid first effort!
    One tip would be to have that seam on top of the wing, it's not as pretty but the underside of the wing is what does the work so keeping that as smooth as possible would have that slight advantage.

    Tip: When doing a wet lay-up like this (as opposed to using pre-preg in an autoclave), you should find the exact ratio of epoxy-resin needed for the area of CF you use before you start.
    I know this part is probably more aesthetic than functional, but using too much epoxy-resin will add weight very quickly and will detract any advantage you hope to gain from using CFRP in the first place.
    This also goes both ways, because not using enough epoxy-resin and leaving ANY dry pockets will exponentially reduce the strength of the finished product.
    There should be a stated optimum ratio on the packaging, if not look it up online.
    Always measure out the amount you need first to make sure you aren't using too much or too little!
    Also, you do still need to bake this somehow when it's done being layered. There should be a temperature-time diagram on the epoxy-resin or hardener as well (or online).
    You already mentioned vacuum bagging and the other things so that's good too!
    But still good work, try again and keep improving!

    you should use some rods or dowels in between the foam pieces to give it better structure instead of just relying on the glue. also leave more overlap on the edges, and once you lay the carbon, trim off the tape so it can move more freely to the shape of the foam

    Who was your helper dude? Glad you thought of going lengthwise. Sometimes with fabric it makes a big difference which direction (warp versus weft on the weave). Check to see if that is true with carbon fiber.

    Before you bag your next version... that’s open cell foam. You’ll need to seal it before bagging. Easy way would be to use a single layer of fiberglass scrim or 1.5oz plain weave and epoxy. Let it dry completely. Then continue to vacuum your CF part.

    To get the amount of resin you need for one full cover of the material you should mix up a batch of resin at the same weight as the carbon fibre weighs.

    You should put a wooden dowel through the entire thing just Incase it might calapse because it’s being supported from the sides

    I used to make surfboards hens the name Surf Tribe! First the lets be honest you are not making this carbon fiber part the way a true carbon fiber car part is made and cured in an autoclave oven. I have made carbon fiber parts in the past and you can make them just like making a surfboard. The vacuum bag is a waist of money and time!
    #1 your foam must be perfectly shaped the way you want it with no bumps or waves in it.
    #2 mix a decent amount of epoxy to glass the bottom first. Cut the carbon fiber as close as you can to size to do just the bottom.
    #3 brush on a thin coat of epoxy on the bottom of the foam then lay down the carbon fiber on top of this coat of resin while its wet! You have to work fast! Next pour on the risen and bush it into the weave of the carbon to force it into the carbon.
    #4 after the resin cures do the same on the top but cut the carbon fiber so it overlaps the bottom carbon nice and clean line.
    #5 let cure and now you will do what they call a sanding coat. You brush on a nice layer of resin quickly and let it flatten itself out as it cures. You will do this maybe 2 times on the top and bottom. This is so you can use a sander to smooth out the resin and then polish it.
    Look up how to glass a surfboard it is the same process. It works great! The only reason people use the vacuum bag is because they want to pull the risen threw the carbon fiber and pull out as much risen as possible to make the part ultra-light but you really wont be able to tell the difference and you want the part to be durable and look good I’m sure over trying to save a few ounces of weight.

      try making complex parts out of carbon fiber and not vac forming...it has its place in the composite industry.

      @@lovescamaros1 I agree and if you are tying to make the part as light weight as possible then vacuum is the way to go to get every last drop of resin out of the carbon cloth. But for a one off simple part like this wing I think you could just do a saturation coat of resin then a hot coat of resin to smooth it out, sand , polish it and be dun!

    You should be wearing an appropriate respirator when working with Epoxy resin. You can use the vacuum pump to remove the air bubbles from the resin before you apply it to the part.

    Great project. I have a 2015 Cayman S. That carbon fiber will be difficult to work with. I built a wooden boat from Glen-L plans back in 2011. It has a lot of fiberglass over the wood for strength (especially the hull). Once the epoxy goes on, the fine fiberglass just disappears. Inside my hull, I used biaxial fiberglass which is much heavier and it more difficult to work with. I can only imagine what carbon fiber would be like. I built a 16.5ft wooden kayak before the power boat and after all that I am now allergic to a lot of marine epoxy. Make sure you keep wearing gloves and I would advise goggles and a respirator just so you don't become sensitized. The only brand I can use now is MAS Epoxy.
    BTW, here is my boat. czcams.com/video/534DBtp1Cnc/video.html I've since changed the dash and the deck hardware is also different now but to boat itself still looks just as good after 8yrs. Most boat builders go all traditional and varnish, but I got an auto painter to clear coat mine and I have never regretted it. I just wash it and wax it. I've been using spray on waterless wash lately while it sits on our boat lift.

    Just go with adhesive to stick the carbon to the foam then soak the carbon with resin...will prevent the carbon from lifting...also use finer carbon then this

    I work with fibreglass and to get such a thick mat around that small end would be difficult,good job ,at least you didn't make a huge mess. Hope to see more Vlogs on ideas like this one. Awesome.

    I could be way off, but any consideration to drilling a few small shunts/cavities all the way through (hotdog length) the MDF, then adding rebar-ish pieces of material to strengthen the overall rigidity, or did you think that was overkill?

    I would suggest to make a mold of the wing and then vacuum bag it to ensure even coverage of the resin over the carbon fiber

    Out of curiosity, what did you use as a guide for the wing foil shape? A Cayman GT4 wing would be a good guide as it has been wind tunnel tested. Will you be adding a Gurney Flap?

    Awesome job for a first-time. Keep on it sure next one gonna look fresh. Bdw I suppose that you will wrap the new carbon fiber from James. He want's it to wrap all. It would be better if you could see some of that amazing carbon fiber. So i thought of wrap it but leave a space in the air vents from the hood (the part that is lower on the hood) in exposed carbon.

    Not sure you should do both sides at the same time like that when doing a wet lay up.... go look at how the composite plane builders do it with fibreglass.... Long EZ's etc.

    You used more resin because the foam sucked it up. Next time use black gellcoat. The carbon will stick to it also and resin wont soak throu. Vacuum is not that necesary when you do this.
