With the repaired gear having twice as many teeth as the broke one, the gear it meshes with will also need to be changed to match. Never mind the gear ratio being no where near the same as before. This was either just a demonstration of how it could be repaired, or a massive waste of time, mostly mine.

I couldn't agree with you more. There were so many obvious steps that the "master" was completely ignorant of, I felt ashamed for him. To be honest at the start I would have removed any hardening from the broken gear. Then welded and dressed the new teeth and retreated the shaft back to its original hardness. At least that way the gear would still mesh with its mate, as long as that was the only problem.

If the intention was always to weld it eventually, why the thread ?

Just another BS repair that will break and take out the whole transmission next time. You're saving nothing by this repair. You're only increasing your replacement cost. Not very smart.

As an mechanical engineer with many years in the gear and gearbox industry, I was left speechless by this farcical display of nonsense. The new gear had a much larger PCD than the old one. The OD was considerable larger than the old gear. There were many more teeth than the old one. There is no way in hell this gear will run with the old gears mating gear. Banging the jaws of your Vernier shows a total disregard for the tools you have. The thread cutting was hilarious as once again no concentricity check was evident except for the bang of the part in the jaw. It is not the lack of tools etc, it is the complete lack of basic engineering knowledge.
