- I have wanted to build a headache rack for a long time. Finally got around to welding one up with my Forney Easy Weld 140mp using its MIG function.

Buy a cheap harbor freight welder and go for it. I contemplated taking a welding class at my local VoTech but just bought a flux core welder and played with it.

Looks great! Any plans to put some cargo lights or backup floodlights on there? I always wish I had some extra light for backing up at night.
Yes, I want to put some of those box leds on the tops to point around for working. We just bought 2.5 acres a little out of town in city limits (it’s just right honestly) and I have a feeling ill have a lot of late nights there in the future working on things and I’ll definitely want them.
What was all of the dimensions of the frame of the rack?

Pond Acres That is the one I have as well. I don’t use it much because I suck at stick welding, and I mostly weld up thin material but when I get a 220v Service in some future shop/garage I own, I’ll probably use it a little more.

been binge watchin these diy vids. and ive noticed that none state the material. is that 2"x1"x 1/8?
2x1 14 gauge wall, so a little thinner than 1/8th inch.
How did you mount it? I saw you screwing in stuff but wasn’t sure how it was going to be stable unless you put a nut on the other end?
So I used self tappers. It’s not exactly the best way to Mount. I tried desperately to pull the liner out of my truck and could not get it out. Basically the end of the screw drills a hole and as you screw them in they thread themselves in. I used big heavy duty screws. Ideally, yes you would bolt them in, but here I am about 6 months down the road and it’s still as study as the day I put them in there.

What size is that tubing? And thickness of it? Building one for my s10 because I can't find one that I like
So its 1/8"wall 1x3 tubing tubing.

My local steel supplier. That will be your best bet!
What type of welding setup do you use
A Forney 140 MP which is a multiprocess 110v Inverter welder and run .030 blue demon solid core wire for this project with 75/25 shielding gas out of like an 80cuft bottle (I can’t ever remember the size). I just run on the suggested settings chart for wire size, and metal thickness and then adjust from there if something needs adjusted.
What size was the tube steel?
4x2 in with 1/8 inch wall.
Could you give me the dimensions you used? Mainly for the outside of it

I used large self tapping screws but in hindsight I should have removed my bed line and bolted it down. You’ll have to drill holes and bolt it.
What was the cost of the supplies?
I used all scrap material besides the expanded steel but prices have changed so much since I built this that it wouldn’t mean anything.
Along these same lines, if you had to buy the metal new today, would this be cheaper to build yourself or would you actually save money by purchasing an off the shelf headache rack?
Why wouldn’t you make it above your ruff line? It’s no good for hauling.
A major error I realized after the fact. So I agree. However, I didn’t actually build it with that in mind. Just a major oversight.

4 things I would do differently
1 Extend angle iron to full length of toolbox purely for aesthetics
2 Yes its cheap and made from scrap but I would've taken it to a body shop and asked them to color match. Will help with resale value on the truck later. Or at least it'll look nicer.
3 You forgot a gun rack
4 I would have welded round tube on top of those top caps in order to hang and fly American flags on either side. Or just one in the center
Possible 5th change: Use aluminum and lay down some really nice TIG beads. But that's gonna be big bucks and lack strength
1. The angle iron was all I had on hand. Easily changed if I get a good size to replace it with. I agree with you that the aesthetic would be better going to the edge of the tool box.
2. I still could get them to do this, there will just be a sandblasting charge on top of it. Which there probably already would have been. I am driving this truck into the ground so resale is irrelevant for me.
3. I'm anti-gun. (JUST KIDDING)
4. Considered this but ultimately decided not to. Might have been nice just for 4th of July, Memorial Day, Veterans Day, and other flag flying holidays.
