How to Make a Domed Foam Shield. DIY Wonder Woman/ Captain America Cosplay Shield

  • Learn how to make a really strong, light, cosplay shield out of EVA foam.
    In this video I show an excellent way to form EVA foam floor mats into a smooth dome by using an exercise ball, some cling wrap, tape and contact cement. This makes a shield that is the perfect shape for a Captain America shield, or a Wonder Woman shield.
    I only show how to shape the foam in this video, but if you are going to etch lines into your foam shield, I recommend drawing them while the foam is still flat. It's so much easier!
    So, when you need that perfect prop for your Wonder Woman Costume, make it yourself, and get a super amazing result!

    If you don't want to drill through your ruler for any reason, use a loop of string (when stretched out flat the right length) instead.

      Yeah, or just use a ruler that comes with holes. Most rulers already have a hole at the tip and/or in the middle. It doesn’t even have to be one that stretches all the way across the foam. As long as it’s at least *_half_* the length you want, it should work fine.

    Awesome video! I may have to do this for my daughter if she can ever make her mind up what she wants to be for Halloween ;)
    When I have to sand down the "diamond" side of a foam mat, I usually cut some shallow cross sections into the area I am going to glue to give the glue more to stick to. It's always worked well for me.

    If you do the outside heating method instead of in the car, take some Aluminum foil and make a surface area a bit bigger than the shield. then tape the edges in line with the sheild so that there is a little space between the shield and the aluminum; this will create an oven like effect and heat your shells faster. I don't think it will melt the plastic.

    Love your technique with the ball. I made my daughter's foam shield a year ago and I used a heat gun and used a plastic garbage can lid to shape it. It worked about as well as your Captain America shield.

      Nice idea to use the garbage can lid- For my Captain America shield I used a beanbag chair and pushed the disc into the chair. Works O.K. but this way is so much sturdier.

      Not for this exactly, though I do often etch foam in my projects. I like to use the back end of my scalpel- it is rounded and a couple mm thick. Just press it into the foam to create indentations.

      I'll make another vid showing making the design, I have used a beanbag chair set outside, and keep pressing the foam into the shape you want. You won't get quite as significant of a dome, but it will give you some.

    Nice. I wasn’t sure how I was going to make a perfectly round shield for the Captain America/Deathstroke cosplay I want to do. Does this shaping process work with other shield types too?

      Yep, any two layers of foam you glue together will hold the shape they are in, for example, I made a knight shield that had a curve on the vertical axis, and it worked the same way.

    beautiful shield! but would this technique work for any type of foam? Because I bought this really thin foam from lens mill store that I really wanted to use, but I’m not sure if it’ll work and I don’t want to waste it...

      I don't know if it'll work for any type of foam- and it it's quite thin, it won't be strong enough to hold it's shape properly.

    Do you know an approximate diameter of the exercise ball you used? I just got one secondhand and I think it may be too small for the right curvature.

      Yes, you definitely can do both at the same time. Just remember to do the inner disc with the texture facing out.

      For the star shape, I used a thin flat edge to compress the lines in the foam. The V shapes on the outer rim are made by applying a line of hot glue.

      If your going to use a hairdryer it might make sense to make a box enclosure for the piece so that the heat is even and it shouldnt take as long to heat up a smaller area. Cardboard should do fine for structure and its a decent insulator.

      I don't score my lines and then heat with heatgun like most do. I just go over them with a pen until there is a good solid valley in the foam. I think you'd probably have to do it before and after heating because the heat will release some of the stress.

    Thank you for this! I currently use Barge. What type of water-based contact cement do you use? I did not see it in your materials list link, but apologize if I missed it.

      The one I used on this was Lepage low odour contact cement. I'm not sure if that's a Canadian company though. It's alright, but has room for improvement. It could definitely be stronger- I only use it on large surfaces, I don't think it would handle edge gluing foam. If you've got proper lung protection, I would stick with Barge though.....

      I'm not totally sure... This technique relies on the fact that you are heating up the whole surface at the same time, whereas with a heat gun, you can generally only do a small section at a time. I think it could be done if you have a bit of patience, and heat it all up gradually.- Just try not to melt the plastic wrap.....

      Yeah, I agree, it would be good to have an alternate technique that would work well when it's cold.

      It would work with a heat gun, however as Lost Wax mentions you need to be careful how you go at it.
      Something to try that I have down is after covering your bust or ball or whatever shape you are foaming the foam too is covered in cling wrap and tape, press tin foil over top to act as a barrier between. It helps deflect SOME heat and can heat up your foam a bit more quickly from both sides. But whenever working with heat, be careful!

      I haven't tried it yet, but I think it could work- just depends how much heat cling wrap can handle I guess....And how careful you are with the heat gun. I'll have to give it a try.

      I actually didn't film the painting part for some reason, not sure why, so sadly I don't have a video. If I remember correctly, I used the same technique I use on most of my projects, where I rub a little metallic paint over a black base coat. I think I used DecoArt metallics "pewter" for the darker areas.

    this is a really great method mad thanks a lot, i was thinking of heating than molding it myself manually but i didn't thought about using rubber balls, also do you think there are any substitutes for something to use other than rubber balls? cuz i don't have that currently

      Anything round with the diameter you need would work. You can also think about using the inside curve of something, like if you have a pot lid or something that is domed.

      @@LostWax ok I learned something good. I couldn't get water based contact adhesive in time but I found some spray on contact adhesive for sticking flooring. It was 4 bucks and worked super well.

      That's a really good question, and I don't actually know the answer. I think I'd go with the larger one, if it's too small, you'll have a hard time getting the foam to curve enough and you'll get wrinkly edges. ( I am assuming the sizes are cm, not meters, otherwise, your ball won't even fit in your house:)

      The v's are made from hot glue, and the part in the middle of the v's is just cut from foam.

      Sadly I didn't take any footage of the painting... It's a similar technique I use in most of my painting, rubbing the metallic colours on with my finger.You can see it in my knight armor video: czcams.com/video/3ajOJivJisg/video.html
