BMW E39 M5 Headlight Adjuster Repair and amber USA JDM upgrade - DIY How To Guide

Today we will be taking you through the process on repairing the facelift "angle eye" style headlights that are prone to becoming defective with broken adjusters.
The process of changing the adjusters can be done in one of a few ways, the method we use today is to heat the headlights in an oven at 180 degrees celcius for 3 to 4 minutes to soften the butyl adhesive which then allows us to remove the headlight lens cover.
Some people have had success in going in through the rear to change the adjusters, but this is a process that is cumbersome and you don't get chance to give the inside of the headlight a full clean.
We also look at how to convert the UK spec headlights to the JDM/USA spec using a very simple process which converts the clear/silver reflectors and indicator lens to amber/orange.
Brand new headlight covers are available on eBay for £100 delivered, these are of exceptional quality and fit the OEM Hella headlight cases perfectly. I went down the route of brand new clear lens covers for the headlights as the original ones fitted were past saving due to deterioration with age and stone chipping/pitting.
As with any work on the headlight system, once you have refitted the headlights you will need to set the beams correctly for your country of use - This is a legal requirement to prevent other road users becoming blinded from a wrongly adjusted headlight beam.

Helped a lot. Everything went smooth as good as shown. Thanks. Did whit heat gun, some tools. Took 2hrs first time doin it. Those two packs cost 8eur. :)
You can do it on a 2003 530i but it's not easy, the oven didn't work but a heat gun did, I started by cutting the front of the lens out so I could get razor knife around the butyl caulk inside and out there's no way however of doing it without deforming the housing a bit but that can be fixed after with some heat, you won't see it from the front anyway and unless you've got a show car it will work just fine, I bought a special butyl that's made just for headlights from a company called diode, I need to replace the adjusters as well while it's apart, I've done the oil pan gasket already now I'm doing the oil filter housing and the vanos hose that's just pouring out oil .

Date code 2002:04 are OK to separate by baking 3mins at 200 deg C worked fine for me easily came apart

Great guide! Did you simply put the new lens cover back on with the original adhesive or did you add more to seal the headlight properly, preventing any leaks?

Where can i get a replacement for headlight lens?
Did you keep the adjusters all the way tightened after install? I just did this and my beam line is still pretty good. I just wanted to know if you had to do any adjustments when installed back on to compare

No problem. Unfortunately, OEM spec amber facelift lights here in the UK are pretty much unavailable, got to make do with what we have and come up with ways of getting what we want.

Normal fan oven. If your lights are dated after September 2001 then there is a probablity that you won't be able to split them for repair.
8:45 do you know the serial no. of this screw? mine got bad so I need to change it with a new one .... but I can't find the part no.

It's one that I found on eBay - I was unsure if it would clear the large intake plenum on the S62, but it does with about 10mm to spare.

I tried with a 2000W hot air gun and it didn't work I'm so sad I want to change these pieces
What year of manufacture are the lights? Later ones can’t be done by baking, Will need to use a dremmel, earlier ones can. If you see grey adhesive, you are probably not going to be able to bake, black adhesive, yes, bakable.

Why in the world would you switch to that ugly and hideous looking orange, U.S.-spec headlights? Sane people retrofit to a clear lens, euro-style.
What kind of oven did you use to melt the glue?
The one I cook my food in - Which also got me a bit of a moaning at!

Dame AL all you gotta go is put foil on the rack, and put a piece of plywood or a few pieces of 1x2 side by side. Just set the headlight on them. You won’t melt it. Make sure the headlight doesn’t touch any part of the oven or the metal rack. I’m sure there’s plenty of ways to do it but I take lights apart all the time and that’s how I do it.
Domestic fan oven take all racks out just fitted in with a push dont let lens cover touch heating elements, 200 deg C wont damage the shell take all the bits off that will come off.

There are plenty to choose from on eBay and aliexpress. From plastic to metal.
