OK, I heard this when we were told to buy new suits as new engineers--nylon fuses its fibers in a DRYER. Apparently, rayon--and some other fabrics--breathe like Wool when new, but tumble dry it and it's like wearing a trash bag.
You MAY get the same effect with a Fabric iron--if you want to try that--you'll know it's TOO hot because the fabric will exude smells and turn black as it carbonizes.

in some fabrics heat makes the fibers shrink and pull closer together, in synthetics like nylon it can melt them if its too hot though. you can fuse it together a bit with dryer heat or ironing, even a heat gun through a thin towel to even it out, but anything too hot will just melt it and make it pull open into holes and curl into melted plastic so its a thing you have to be careful with finding the right temp for your fabric. (test swatches are your friend) i've ironed kites with wax paper and baking parchment as protection, a gentle heat treating of some kind might help the fibers close up the gaps a bit ^_^
also if you get in a fancy mood putting a ring of foam or flexible plastic around the very bottom of the legs to help them keep their shape might help the look, as would costume gloves of the same color of the suit if you wanted to get really fancy. the costume has turned out awesome though, especially with the updates.

How about just adding straps to the bottom circles of foam so you can strap your feet onto them so they lift up with them?
Hot to fix red suit
1. Cut in half (not smoothly)
2. Fill with teddy bear stuffing
3. Cover with red with white in the middle
4. Enjoy your dead crewmate
I was thinking the same thing since he seemed super upset about it not working right for him and this way he gets some awesome use out of poor rejected Red.
Add a big fake bone too

Thank you for going back over this project and explaining your process. Also a big thanks for not editing out the failed suit. I think that it is important to show people that not everything works the first time which is why R&D and proto typing can be so expensive.
red could still be used as a lawn decoration. I reckon those fans used for inflatable decorations would be stronger.

We did my daughter's with ripstop made for a kite(Amazon) and used 2 pumps. The 2nd pump was overkill but we're gonna put some ventilation holes in the top of the visor to prevent fogging and allow for some cooling. Flip flops were glued to the foam pads on the feet.I scaled the print to %85 because she's 5'2" but we had to add 5" to the legs. If I were to do it over I'd scale it to %90.

I would think the "never wet" spray might work. This, when sprayed, makes water riole offoff in beads.

I loved this video. It's one of the things that I always want to see from makers on the platform, is when some projects just don't work out. As a Cosplayer myself I'm fully aware of when things just go wrong, and that in making these projects things must go wrong for you all the time, and i'd love to see more of that, because not only is it an opportunity to see that things don't always work out, but also an opportunity to learn from others mistakes and how we can go about our own projects and avoid those same mistakes
Sorry if someone already suggested this. Make a liner for the inside of the red suit out of blue or black so that the liner inflates and the outer shell is supported by the inflated liner.
You need zero porosity rip stop nylon or F111 rip stop nylon. Same stuff they make parachutes out of. Zero P will be the best for the suits and F111 will let more air through! Hope this helps with future costumes!

Sometimes manufacturers use colors to identify different capabilities. We use different color webbing for different uses because of the resistance it has. That could be a reason.

Learning how to do elastic in that way was super helpful! I have a cape with an enlarged neck hole, and I wasn’t sure how to go about adding the elastic.

If nothing works for sealing red you could try to make it doubled layered with a color that is actually wind proof under it. The issue with this is the color that's under end up bleaching trough the red layer on top. But at least it would be sealed and it's also cheaper than most other options
Only thing I could think of is to line the inside of the red suit with the black material so basically a dual-layer suit. Since the black should work as well as blue it should inflate while still being red on the outside.

I would've outlined my shoes/ flip flops on the center of the foam disc and cut it out. Then I would glue the shoe in.

Could you possibly make some Apex Legends melee weapons someday? Like Wraith's Kunai, Bloodhound's Raven's Bite axe, Caustic's Death Hammer, etc.
You can always try taping the seams from the inside. Then you could also spray the corresponding g colour plasti-dip inside. As it's a rubber spray, it would seal up really well.
I love the new visors! I also think the Ziploc baggie idea was genius, but I’ll admit the magnetic tape is better. Now I wonder if there’s a way to get colored velcro so you could add Velcro pads to the costume to add decorations like hats and things to customize the suits. I also really liked seeing the trial and error process, most other prop makers don’t show that process, so it’s nice to know even professionals have to try new ideas and they may not always work. I also wonder if there’s a way to keep the foam feet so your shoes don’t poke out, but maybe glue in some cheap shoes so the foam moves with you. Awesome job though Odin, can’t wait to see what you make next

Weird that the color dye of the fabric changes the density of the material. I would never have thought of that.
Try an interfacing on the red nylon, and tape some of the seams.
