Polycarbonate is very much stronger than acrylic. The issue is that it fogs with UV. (I should know, just bought a boat with foggy windows). You can order UV resistant
In my experience, preparation is at least 90% of a job well done. It may be tedious, but take note that if it is NOT done, you will have to clean up and start all over again. Thanks for this upload: I've missed you two!

After sailing so long on such a decked out cruising machine I'm sure you all have some great ideas to carry over to your new blank canvas. It doesn't always seem so but going to sea on a boat where you have touched every system and structure on board has a huge advantage. Knowing exactly what is behind walls and under floor boards will pay off many times I'm sure. You both know boats and know what works in your climate so no doubt everything will be just fine soon as she hits the water. Good luck.
Personnally, i choose to use a paste called butyl for the sealing. It is easier to use than sika or silikon, it never dries so no need to use the technic to wait before screwing again, it is also much cheaper. I replace the windows few month ago, so i don't know yet how it will be on a long term. To my experience, i usually need FIVE times longer than what i plan! I usually work alone and i think that two people goes at least three times faster than a person alone! Bon courage pour la suite.
You should put a 3m stone guard coat on the outside to protect from uv and scratches. And a thin internal polycarb will give some extra insulation. I would also run a bead of silicone on the outside of the windows to create a curved bead between the window and hull. But use a drill to tighten

It’s way past time you began using battery drills for driving screws and tightening bolts (for tapping threads into hole buy a set of Gun Nose Taps and Dormer cutting fluid). Use the tension clutch for uniform torque. Thanks good to see Polyurethane foam being used. I have a severe condensation problem under the deck right over where all of the radios and instruments are housed. It’s like a rainforest in that space, I can’t believe professional boat builders thought that was quality work (20 years ago). I’ll copy your technique. I have to re silicone my saloon windows, too. I’m not going to completely remove them, just dig out the silicone around the edge. I’ve been thinking of methods to rough up the gell coat to give better adhesion and am going to try a diamond coated blade on the vibratory saw to get a fine cut down inside a grove.
FYI my friend. Next time you're dealing with silicone removal. Use a propane torch with care. It will come off so easy you will be extremely surprised. And do it before you remove the Windows if they're glass. If they're not glass and plexiglass after. I must say, extremely impressive the amount of work you put in to your project. Certainly when you complete what needs to be done, your labor value will be tremendous.
Try heating the silicone with a heat gun. Also, when you're peeling off your painter's blue tape. Pull away at an angle from the edge you want to protect. You will get better results.
The nice thing about silicone is that silicone welds to itself, so if you missed some when cleaning the frames, the new silicone will permanently bond to it.

I am 100 percent sure that whatever time you allowed yourselves to clean up this boat will probably have to be doubled but when completed you should have a great and safe boat . Stay safe

I am learning about boats as I am really in to old VW and Porsche. One product I use for chrome is called "kbs diamond clear" If you have any brass or chrome that is exposed you can paint the kbs directly on it with no primer. It is a clear with uv protectant. It solves the problem of oxidization and having to polish metal. It is also an "mcu" so it dries VERY hard..

with self-tinting sun protection film you can extend the life span of the plexiglass panels and have a self-regulating UV-sun and heat protection in the cabin. And besides all the hard work your insulation looks very good and mold free thats really a good thing far an boat of that age! No condensation issues

I am looking forward to see you take this boat through the north west passage! Just a tip when it comes to an easier cleanup and removal of the excess silicone: -put some dishwashing soap into a small container of water. Remove the majority of the silicone with a small piece of wood(flat or coned shaped at the tip) that you continually dip into the soap water. The soap water will act as a lubricant so that the silicone will not cling to the wood. Then go over with a wet finger dipped in same soapy water😉

Dow Corning 795 is the right product to use. We have used it for years with no issues at all. Looking forward to seeing what else you had to repair. I am sure it will be bomb proof when completed. 😂
I used 3M 5200 marine sealant, supposed to be the best for marine applications. I do known that in one example I had to remove a fitting and the 5200 would not let go, great stuff, but you better be happy with the install / application because you will have to ruin anything it is attached to after full curing. Great progress! Power screwdrivers are useful for this, unless you make external stainless framing strips to allow a few holes to be skipped. Also a good chance to add a second inner sheet of polycarbonate, with breather holes, for double glazing.
Hi! You’re doing great work! As a yachting professional I have to tell you that you will probably going to have problems with the windows in the future. Silicone and bolts are really both not the way to go. I have mounted hundreds of polycarbonate windows on boats. Because polycarbonate expands quite a bit when it gets warm, it’ll eventually cause leaks when mounted with bolts and silicone. The durable way to go would be to glue them on with a polymer compound (like Simson FastTack, but don’t know if that available there. I’m in the Netherlands). After preparing the polycarbonate (sanding where the glue is going to be and degreasing the surfaces) they can be put on to the boat and pressure needs to be applied for a few hours. The polymer compound will also fill the holes left by the bolts. That’s it. This way, the polycarbonate can expand and the compound will stretch with it, without bolts preventing that. Anyway, I can imagine you don’t want to do it all over again after the work you’ve put in 😅 I just wanted to let you know. Maybe for a future project with polycarbonate
Yep windows!!! I have done all my motorhome windows and also my small yacht windows . Both times under estimated the amount of preparation time All worth it once no leaks and can see out.

I live near Juneau Alaska and love your channel. Based on your simple animation, it looks like you are not planning to come up the Inside Passage through British Columbia and Southeast Alaska. I hope I can change your minds. The Inside Passage is phenomenal, you can anchor at night and sleep as well as traveling through mostly protected waters. When you get to the northern end, there are tidewater glaciers, and a secluded natural hotsprings where you can anchor your boat and watch the ocean from the hotsprings. Poly carb is safety glass. It’s naturally UV protection. Just don’t wash them all the time and they will be fine. If you wash them; get a good squeegee not towels to dry and squeegee them dirt free.
Hey guys! about the silicone: I recommend mixing dish washing soap and water in a simple spray bottle in order to fix the silicone after you removed everything just spray it on and wipe everything, reason for this is that the silicone will not stick to unwanted surfaces. But be careful not to spray where you actually want to put more silicone since you'd have to wait until the soap dries off :) cheers

It seems like everything takes a lot longer than you plan when it comes to boat work. Do it right, do it once is the way to go.

Blue tape works awesome when sealing with epoxy or cocking. It gives you a nice clean straight seem.

You can apply, either professionally or by yourself, a layer of clear paint protection film on the windows, then they will also be scratch resistant.

Just a little advice for future use soppy water on finger to get perfect silicone finish. Dishwashing liquid and water is perfect.

Should have used Butyl rubber for ALL sealing applications. It is also near UV proof unlike silicone.

I have had some good result cleaning impossible messes with WD - 40. It suprised me when all other cleaners failed.
