After the first run the valve clearances needed doing and then things start to go together. The first start produced a lot of smoke with the oil used in assembly, then its time to check valve clearances with a cold engine, and begin to get things together.

    Hello Mate, Van I ask a couple of very simple questions? I have just bought a 1999 ZZR600 that needs a bit doing to it, I want to take the tank off, am I right in thinking that as long as I leave the fuel tap closed I won't have petrol pouring out, other than then the open end of the fuel line which I will plug? Your bike looks great by the way.

      Hi.. yes providing the tap is in the 'off' position you should be good to go. There will still be a bit of a dribble but it's only what's in the pipe. Just make sure you have a cloth to hand.... Thanks for watching...!!

    I use red rubber grease as well (the Granville stuff seems to be the easiest to apply). I tend to put some in the seal grooves prior to putting the seals in so provide some protection from corrosion. A small paint brush (from a model shop) works nicely for painting the grease in evenly.

    The rain is a pain. Garage is full so have to work on bikes outside (if the garage wasn't full I would probably have bought more bikes!) And need to cerakote some parts so progress on my FZ750 is limited at the moment.

      Outside... ouch. Not good. Hoping for some fine weather then! Is cerakote expensive as I have heard of it, but never used it? Thanks for watching, Hoping to get more videos soon. Need some sunshine to play out on the bike!!!

      @@torquewrenchmax , not cheap but not too expensive. It is a very thin coating and good for brake calipers, engine casing, etc. Works very well on aluminium. You spray it on quite thinly and then bake it for abou an hour at 150 degrees (I have an oven in the garage for this) - sometimes I part bake it (100 degrees for 10~15 minutes), then give it another coat from a different angle (to avoid gaps I missed the first time!). I need to get the fork lowers and yokes done, but need it to be dry. then the bike can be a rolling chassis. Brake calipers, etc, not so urgent. If you put it on too thick it tends to blister when baked.

    Great videos for the home mechanic to follow, manuals are very good, but seeing it done always helps. I work on my own bikes and over the years have rebuilt engines with the help of videos like this 👍🏻

    Sometimes circlips are known as “oh sh!t” clips, to go with what is said when they ping into the corner of the garage!

    You can easily over bore the cylinders by 2mm to use stock 66mm ZX6R G2 pistons, which gives 637cc or go to 67mm and use the Wiseco pistons for the ZX6R G2 which takes you to 657cc. If you open up the combustion chambers and unshroud the valve area the head can be skimmed by 30 thou. Which combined with a Dynojet kit and PiperCross filter will liven the thing up significantly.

    Hiya. Interesting series. Can I make a small suggestion? Can you lower the volume on the intro music please, as it is substantially louder than the rest of the video. Thank you and sorry! The brass brushes in a Dremel are useful. I tend to use them a lot when rebuilding brakes.

      Thank you..!!! I just wanted a long lasting, maintenance free option. Had it been an 80's classic then it would be worth the expense, as I don't have access to a vapour blaster. But yes I do like the vapour blasted finish.... Thanks for watching.

    looking good, but, ......i would have cleaned all the moulding marks off, ejector pins and die joints marks, but thats just me, still looking good though

      Hi.. thanks for watching.... Good point about the castings. To be honest I did consider going the full hog... It was mostly about protecting the ally with a coating. On balance on an unfaired bike the engine would look really spot on thoroughly ground off and maybe vapour blasted...?. Cheers.

    Again, my bolts were all seized in. Had to use lots of heat. One is still snapped off in the leg, yet to drill it out. Got a few weeks, as the legs are away for a re chrome. Have subscribed.

      Thank you.... Watch those seized in bolts.... Tiny tiny drill to start.... If you can get your hands on new drills that's always the way...I normally start with a 2.5 or 3mm drill, gently not a lot of pressure bit of WD40 for lube. Kawasaki bolts are reasonably soft to drill. My 3 key points....Gently bit of oil for lube and most importantly sharp drill. Best of luck.
