After two years of use, it was time to improve on my original mallet. The new mallet features a stronger mortise and tenon joint, a beefier mallet head, and better proportions giving it a more appealing look. Head to my blog to learn more about this mallet and the old one.

I really like you videos, like a lot but I am dyslexic (got to love the dictation function on my phone) and it means when I watch your videos I am constantly hitting pause to make sure I get all of what you are doing. Just a suggestion, maybe make the captions stay in the screen longer or talk, you have a pretty good voice. Like you could do radio! No worries if you don’t or can’t change it, I will still watch your videos. Thanks for another great project!

Hey Andy, Great video. One thing that I noticed was that when you mortice the head, you don't taper the hole. I was taught that when you are going to wedge a tenon, you should taper the mortice 1/16th wider at the top on each side, creating an angled mortice so that when you insert the wedge, it spreads the top out and gives it grip. This way, your mallet head won't come loose. Keep up the great videos!

I’m barely a woodworker, I don’t know of the strengths of that style of tenon. What I have experienced in is handling hammers. If that tenon also loosens up I would go for an interference fit, wether it’s a slip fit where the entire handle goes through the hole in the head or simple a wedged fit with a taper cut to the mortise.
Nice project! I need to make a few wooden mallets for my work...

If the head works loose again, could try drilling through the head to pin the handle in, but do the hole through the handle slightly offset, taper the end of the pin so when you drive it through, it pulls the handle into the head nice and snug

Beautiful! As much as I love my lathe, I like how you rounded it with planes. which means one could leave the bottom flat, should one so desire (and THIS one would so desire).
Question about the handle...not being there to pick it up and feel, it looked a bit "thin-ish" in terms of handle diameter. Perhaps it's because I've got short, stubby hands, I want short stubby handles. It looked like about the dimension I'd expect on a small hammer. (7/8" I'd guess) I like handles about 1-1/4" (ish) in "diameter" - is that my eyes playing tricks on me? thoughts? Do you have any doctrinal statements on handleology you'd care to share? Thanks for bringing us along on this one!
