In this video, I walk you through to drain and replace the hub oil on a 2003 Polaris Sportsman 500 H.O. I assume the process would be the same or similar to other Polaris 4x4 ATVs. I'll be adding this video and others to a Polaris Sportsman ATV repair guide playlist.
I've owned a 2003 Polaris sportsman 4-wheeler for many years and I've always had good luck with it. Like any ATV, regular maintenance is required in order to keep it running properly. Many people in ATV forums express their dissatisfaction with the Polaris Sportsman 4-wheel drive system. Polaris has a unique system in place to provide 4-wheel drive when needed. This allows better control of the ATV when the 4wd system is engaged over ATVs that have locking hubs. The front-drive system permits the vehicle to be driven by the rear wheels as long as the front wheels rotate faster than the front-drive axles. If the rotational speed of the front wheels slows to less than the speed of the rear-drive axles, the front wheel hub s engage. Each front hub has an electrical engagement control and is referred to as a Hilliard clutch. I will admit that the electrical wires that Polaris uses to power the Hilliard clutch hubs are extremely thin and somewhat susceptible to failure over time. The instructions below outline steps that can be used to troubleshoot and maintain the Polaris Sportsman front wheel hubs that are used in the 4-wheel drive system. The Polaris Sportsman front wheel hub service and repair manual should be followed carefully and the process should be carried out by a trained technician.

Why not use the drain plug instead? I wouldn't drop the oil pain in my car to change the oil?

Mike... my 2001 Sportsman 500 HO was placed on jacks for maintenance and while testing the AWD, I noticed the following:. The RF free spins when the other 3 tires stop. Is this normal operation for the front differential and hubs or do I have a problem? The AWD seems to work fine when riding. Thanks for your help, your videos and I have subscribed.

why not just drain it out the fill hole then you won't risk breaking the seal

Could this be the reason that one of my front tires aren't spinning in AWD or is the armatures? I have heard both, and don't really know which one to try!

Hi, would you be able to tell me the size of the O ring that goes into a 2003 Polaris Sportsman 500 HO carburettor? I am talking about the O ring that goes on the barrel that holds the float needle. I am having problems getting the right size and the right quality O Ring, the ones that are sold on eBay do not last, I am trying to get the Viton Fluorocarbon O rings. Can you please help?
    Regards,
    Franco

The 4WD light does come on when I slide the switch but then only one spins. I have had the wheeler on the jack with all the tires off and I tried it in 4 wheel drive, and it didn't work. I took apart the hub and cleaned everything, and then I put everything back and the tire spun, but as soon as I put weight on it it doesn't spin at all!

      From my repair manual:
Polaris demand drive hub fluid (part No. 2871654).
      or ATF Type F.
      Transmission fluid is much cheaper.
