HDFC debit charges a fixed amount of 125 + 3.5% markup + some additional tax. As per your advise, withdrawing from ATM will cost 40K as tax for a 50K withdrawal? How did you come to this conclusion?

Please thoda research karlo yaar and don't advice people on illegal things (online, offline do whatever you want) which will put you and others in trouble.
You can officially carry only 25,000 INR cash out of India. You can carry other currency like USD but every country you visit will have their own limits on how much they allow. If you take more, you will have to declare at customs.
For Thailand, it is better take USD and THB, you will get horrible exchange rates for INR anyway.
Bro, I have been in Thailand for more than 6 months, there are rules but the reality is very different, I am sharing the same as per my experience.
