Really hoping to see part two, I know what it’s like getting sidetracked and starting another project before finishing the last……
Guess this is a use case for the Elegoo OrangeStorm Giga, assuming it actually prints. Those build streams didn't go the best. :)
I use pla. I’m doing the neck piece in flexible pla I think. I sand first then I use an acetone wood filler mixture and sand again. I’m on a elagoo neptune something.
Looking forward to the updates, I started my prints yesterday. Using PETG, printing the helmet now!

When welding I just mostly use my soldering iron and a lot of elbow grease when I sand

There were a lot of good tips and tricks in here, loved the content. I don't really do any cosplay or building but great information on materials, acetone welding, filament rolling, etc. One of the better tips and tricks type videos I've seen.

Can you dissolve abs in acetone then paint into area’s where you want to beef it up. So you try it on and it looks like there could be a future crack so you build it up with an abs/acetone wash…
you could use broken parts to make your goo.
You can, but the issue is the acetone also dissolves the area your applying it too, so need to be careful not to turn the area to mush
You should be able to. I think it's a common process in the tabletop wargaming scene(Warhammer 40k, etc.) when working on models. You just mix waste abs with acetone or plastic cement(which is probably just acetone), get it to a consistency you like then you can apply it to areas that you think need it.

I was always curious how these props were made and where they were from. I am just about finished with 2 Voron 2.4R2 so I think I know what I will be doing with them now. I guess I have a new hobby.

There's a slight problem with printing different colours on one piece. There are different compounds, chemicals, additives and dyes in all spools and some colored thread do not bind with another or it does, but the binding might be weak and it can result in the pieces breaking later on, this is different from brand to brand.
We'll just say you said "precautious" for engagement.
Same as "orientating," which is not really a word; it should be "orienting."
