    1991 Jeep YJ 5 speed pulled from a storage yard and completely refurbished. The Mercedes OM617.951 5 cylinder 3 liter turbo diesel was pulled from a running 1983 Mercedes 300SD sedan.

    Which alternator are you using? My 83 300TD was a direct fit to the Bosch 115 amp 129X made for Saab 9000. No mods or bracket changes.Wire its output straight to the battery. The original MB exciter circuit works great.
    The original 60A alternator was too light for the AC and boost fan loads! Buy a Bosch AL129X 115Amp alternator for the Saab 9000. Amazon has brand new ones. It's tight but fits with no modification. Cut off the old plug and hook the small wire to the field terminal on the 129X. The field exitation comes thru the battery light bulb on the dash until the alternator generates power then bypasses the dash bulb with internal diodes inside the alternator and the dash lite goes out. Cut off the old alternator battery wires and tape the ends. Run a new #2 red wire from the new 129X output (BIG) terminal to the battery positive terminal directly. 115A is too much current for the old terminal strip. 115A at 14.2V under full load even at idle!
    I bought a brand new alternator from Amazon for $278 and no core charge. Gave my 60A alternator to a friend for his Model T 12V conversion. Plenty of DC power for the old girl now!

    If that's all you're getting for mpg, do an EGT gauge and turn the pump up

      Soup-up guys mistakenly remove the pump ALDA which delays full, wasteful fuel flow until the turbo spools up, eliminating soot at takeoff. In city driving, its about 3mpg difference!

    Hi I just bought a 300SD and the engine has seen better days so I was thinking about rebuilding it and was thinking of turning it into more of a performance car. I was curious how much horsepower could I max out while keeping it reliable and safe. With all performance parts going into the engine what would be a reasonable amount of power? I am trying to get around 300-400 hp out of the engine and wanted to know if that was possible?

    Im looking at popping one of these in a CJ, did you use the Jeep Transmission, and if you did, did you have to do anything to the flywheel?

      JohnBoyDeere the sight says the YJ flywheel used for the YJ will need machined. What part of the flywheel needs machined? Also how did you address the fuel system?       Not any louder than the gas engine as I use the stock exhaust. Just the added music of the diesel clatter:)

      During the initial build I gutted out all of the original fuel injection wiring and associated sensors except for the magnetic sensor on the top left bell housing hoping I could get it to work when I did the tach install. . I could not get it to work so, I installed a VDO induction sensor up in the old Jeep sensor position. A simple aluminum bracket worked well to mount it to. This sensor uses the 8 notches in the stock Jeep flywheel like the old sensor. it works well except for a small bounce in the needle cause by the large spacing between the 2 sets of 4 flywheel notches:(

      @@JohnBoyDeere I'm doing the same swap on my 97 Tj with a om606, will keep the camshaft sensor to keep the instrument cluster as original as possible!!!!

    How much power do you feel it has compared to the jeep 4.0 l
    How fast can you go comfortably.

      Don't know about the 4.0 as this Jeep came with a 2.5. Basically, second gear is the new first gear as far as power goes. 125 hp vs 115 hp. 170 lb/ft of torque vs 140 stock. Top speed (within comfort) 65 mph:)

    Koch enterprises is telling me. I need a 4 inch suspension lift on this. But you only dis he body lift you say ? Body lift is much much cheaper. What do you say ?

      4" suspension lift in order to clear the front differential. Remember you will probably need to modify the MB oil pan:)

      JohnBoyDeere i am buying their oil pan. Thats no biggie. But that 4.5 inch lift kit is 700$ more. Ouch. A body lift would be much cheaper. So you did do the suspension lift to make it fit then ?

      Sorry, a body lift will not provide any additional clearance between the oil pan and front differential:(

      I didn't want to do a lift either (getting old!) but did and have no regrets as the stock leaf springs were all sagged out anyway and the MB diesel probably weighs 150 lbs more than the stock 2.5L motor:)

    How does it do on the freeway at 65-70? What gears and tire size

      Does well at speed (I rarely take it on the freeway though!) It will go 80 mph all day long. I frequently cruise along at 65-70 mph. Great thing is I can climb up grades in 5th gear that would barely pull in 4th with the 2.5 liter gasser. Standard AX-5 trans and gearing with 235/75-15 Goodyears.

      JohnBoyDeere looking at doing om617 vs 4bt seems like the om617 just dosnt have the power for a jeep with dana 60s and around 38 inch tires thats what i want to do

      Unfortunately 4 BT's are getting harder to find and prices going up but with 125 hp and 180 pound feet of torque stock, the Mercedes would certainly be lacking with 38's, har! My YJ is my daily driver and all around town. I get lots of peoples stopping me and asking questions which is sorta cool. Best wishes!

      JohnBoyDeere yeah the 4bt is prob Gonna be 5000 to swap it myself... om617 prob 2000 lol big diffrence have you looked into the upgraded ip pumps for the om617

      I eliminated the MB ALDA fuel control which made a BIG difference with regard to engine acceleration! I also installed Monarch nozzle tips which improved mileage by 1.5 mpg. I plugged the waste gate hose so the boost is now whatever the boost is as in, no holding back. A very respectable ride/power plant:)
