2002 Honda Rancher 350 shifting issue
I was troubleshooting an electric shift issue and it has grown into a bigger mystery. The unit only wanted to go into 1st or neutral with the electric switch.
After a bit of research I read where it could be because the ECU only puts out 5v and it may not be enough on an older engine. I then installed the bypass system to give it a full 12v. I changed out the shift motor and position sensor to no avail. I then removed, cleaned and greased the reduction gears for the shift motor.. That didn't fix it either.
When you use the manual shifter, it would change gears only when you would rock the wheels forward and backward, but it would go through all the gears.
I then drained the oil, loosened up the front diff so that I pull the front drive shaft off, removed the oil cooler lines and the front clutch cover. Upon inspection I did not notice anything broken or looking wrong.
This video shows the issue I'm seeing. The Cam gear does not appear to smoothly transition between the gears. I'm thinking it may now be a transmission issue. It's almost like there is a spring somewhere that is worn out.

Just call out to owners keep the 4x4 wires on the inside of the spindle if you services frontend. Top reason for fail is the wire chafing and breaks.

So exactly how did you grease the bearings when the bearings on a Polaris don't take Grease they take automatic transmission fluid in the front hubs for the bearings
Keith, you are 100% correct. This was the first time I worked on one of these with this type of 4 wheel drive system. This unit actually came back in again about a month ago and after talking with a seasoned expert at "4 Wheels of Texas", I learned the proper way to fix it. I should have another video out soon documenting the front drive system fix. It has now been fixed with the proper ATF fluid. Good catch and thanks for your comment.

Looks awesome. All you need now is couple of replacement stickers. Hey, I have a 2001 sportsman 500 looks identical to yours. I boughton a friend and was in great clean condition. His nieces rode in fields and got muddy. The timing crankshaft gear broke. He parked it 2years. It's running now. Thank God. How did you get so clean. Any pointers? Like engine, rear differential aluminum. Did you paint the wheels. I was thinking I may tape up areas to clean and take aluminum paint yo touch up aluminum parts. Sorry to ramble. Just would like to get mine as clean as yours. Thanks pal
Sorry for the late reply Michael. For the wheels, yes I pulled the tires off, cleaned them, sanded with steel wool and painted the wheels. Rust-Oleum makes a paint called "Professional High Performance Enamel" that I've had good luck with. My local Discount Tire only charges me $20 to pull them off and replace them after I paint the wheels. For the rest of the body, it's just a lot of cleaning and then a final coat of SC-1 High Gloss Coating. That stuff is awesome and I buy it by the case. Good luck.
Starter is getting hung up. That was the noise my 924 Turbo was making until I replaced the starter.

Sorry, just now seeing that I have comments. Decals were found on ebay. The paint is a heavy-duty industrial spray paint from Homedepot.
