    Couldnt a mill with a proper articulating head be set up come in with a bit that has an angled tip, like the shape of a drill bit but with an angle less than 90deg, and finish down each face of the inside corner? I imagine itd still leave a rounded area where the walls meet the 'floor' of the part, but if the goal is perfect 90deg walls that might work....supposing a bit can be made that will make that kind of cut....

      Super easy... I used to do home anodizing a lot 20 years ago. What you want to do is Type 2 anodizing and you can get what you need, including an anodizing guide at Caswell Plating.

    is it able to increase thermal conductivity of the part as well? Since Al thermal conductivity is high.

      While it can add some thermal conductivity due to the presence of the thin metal layer, the overall effect on thermal conductivity is usually minimal compared to the base material.

    In the first instance (6.00mm) you say that if the pin does NOT fit then the hole must <= 6.00mm. In the 2nd instance when the 6.01 does not fit, you say that the hole must be < 6.01. Correct me if I am wrong, but if a pin does not fit then the hole must be less than or equal to the pin size. So the second case will be like the first, it should be <= 6.01.
