How to scale EVA foam helmet pattern
Are you tired of spending hours crafting only to find your helmet is the wrong size? Understanding and adjusting the printing scale is key to ensuring your patterns fit perfectly.In this video, I'll show you how to measure your head accurately and adjust the printing scale. My DIY patterns are specifically designed for EVA foam and won't work with cardboard, as this is a completely different material.

Thank you! And yes, already planning a 'how to scale armour' video. However, this is much more complex process, that goes beyond just adjusting scale. This will be a long one.

Thanks, the icon is just for reference. This entire helmet was made with 6mm CF100 foam.

Would you recommend cutting the face hole after or before assembly?
I would cut holes at the very, very end - after the helmet is fully assembled and glue had time to dry (min 24h). This way you aren't risking weak joints, misalignment or parts pealing off. Having no opening/gaps along adjoining edges allows for better structural integrity and creates much more stronger bond between parts.

The white pen I use to draw lines on EVA foam is Unibal UM-153 White

I love this helmet and I plan to make it. I would also like to make an accurate version of the armor that would have been known to be worn with this style of helmet. Do you have any idea when this helmet was in use? That way I could try and use the correct images to construct the armor from the same time period. Any help would be greatly appreciated and credited to you of course.
I'm thrilled that you want to make the helmet! My design is a mix of Corinthian helmet variations from history, gaming, and movies - so not tied to a specific time period. Feel free to get creative with your armor design, and I'd love to see your finished project!

after the contact glue is set, how do you ensure that one piece aligns properly with the rest?
There registration marks positioned on adjacent edges need to align correctly >>> watch this video around 0:45sec, and then 2:29 to see what they are and how to use them (notches on paper and then short, white lines along all part edges). Hope this helps

Had a quick look, and don't thing EVA foam is the right material. 3D printing and vacuum forming might be the best techniques to replicate this helmet.

it might be silly but I never really thought about the fact the glue really needs time to set! I'll have to resist the urge to heat-gun my items in the future! do you have any solid tips to prevent glue seems from splitting open in high tension areas??
Not silly at all - in fact this is quite important, if you want to avoid the additional work required to fix and patch the gaps. You can try to apply additional layers of glue to the surface - let the first one dry completely, and then apply 2nd (or even 3rd), wait till almost touch dry and press together. And allow min 24h before you start to heat-shape and bend the foam. You can also try to reinforcing the joints with additional strips of foam glued from the inside. Happy crafting!
